Flattening Sled Woodworking Plan: Build and Use a Router Sled

A router sled can flatten slabs and oversized boards when they will not fit a jointer or planer. Learn how to size the frame, support the stock, align the rails, and route safely.

A router flattening sled lets you create a flat reference face on a slab or board that is too wide for a conventional jointer or planer. The essential setup is a router carriage that travels across straight, coplanar rails while the workpiece is shimmed, supported, and restrained beneath it. Because the correct dimensions depend on your router, bench, and stock, treat any published cut list as a starting point—not a universal plan.

How a router flattening sled works

The router rides in a carriage constrained by two rails. With the rails set to a common plane above the workpiece, the cutter removes high spots as you move the carriage across the stock. The resulting face follows that reference plane. The cut can be flat without being smooth: cutter tracks are common and usually need sanding or another smoothing step.

This approach is useful for natural-edge slabs, oversized boards, and other stock that exceeds your jointer or planer capacity. It does not replace those machines in every situation; it is a way to establish a reference face on work that will not fit them.

Choose a build approach and size it to your shop

There is no single set of dimensions that fits every router and workbench. Before building, measure the work area, the largest stock you expect to flatten, the router base, and the cutter’s usable reach. Make sure the bit can reach the workpiece through the carriage while the carriage remains supported across the rails. A thick carriage or tall rails can reduce that reach.

Adjustable-height plywood sled The Accent Piece plan is built around a fixed-base router and specifies one 3 ft by 2 ft by Ÿ in plywood sheet, four 3 in bolts, eight washers, four nuts, four low-profile casters, a router, and a flattening bit. Its PDF supplies a dimensioned cut list and assembly sequence. The plan is sized for its author’s router and workbench. Adapt the dimensions to your equipment and stock; the listed materials are not a guarantee that the assembled sled will fit another setup.
Shop-made carriage and straight rails WWGOA describes a plywood carriage with a router opening based on the router template, running on two straight rails. The setup also includes rail shimming, restraint for the workpiece, and optional shop-vacuum or hood dust collection. Keep the carriage supported throughout its travel and ensure the rails are straight, stable, and in a common plane. The guide’s particular dimensions and cutter advice apply to its setup.
Hardware-kit system Veritas describes a router carrier and glide hardware used with user-supplied steel tube, strap clamps, a rigid frame, a router rated at least 2 hp, and a suitable flattening bit. Those are requirements stated in the available indexed description; the original PDF endpoint was unavailable. Confirm current instructions and compatibility with the manufacturer before building around this approach.

Compare designs by usable width and length, stock thickness, frame and carriage rigidity, adjustment, workholding, storage, setup time, dust collection, available tools, and total cost. No comparative price or independent performance test is established here, so the evidence does not support calling one design the fastest, most accurate, or best.

Build and align the sled

  1. Lay out the work envelope. Size the rails and carriage for the widest and longest stock you expect to process, while leaving enough rail beyond the stock for the carriage to remain supported at both ends of its travel.
  2. Fit the carriage to the router. Use the router base or a template to locate the opening and mounting points. Check that the router is held securely, that the bit can pass through the carriage and reach the stock, and that the carriage does not interfere with the handles or controls.
  3. Make the rails straight and stable. Secure them so they cannot shift during a pass. Shim them until they establish one common plane; the finished face will follow the plane created by the rails and carriage.
  4. Check full travel before powering the router. Move the carriage from end to end and across the full work area. Confirm that it cannot run off the rails, collide with clamps, or lose support. For a workbench setup, the Accent Piece plan recommends clamping straight edges to the bench as stops.
  5. Dry-fit the workpiece and cutter. Verify that the router and bit clear the carriage and reach the full intended cutting area without forcing the carriage beyond its supported path.

Support the slab and set the cutting plane

Set the slab on a stable surface and shim it until it does not rock. Restrain it against movement, but position clamps so they do not obstruct the router’s path. A slab that shifts or rocks during cutting can compromise the result and make the setup unsafe.

Adjust the rails and carriage relative to the supported workpiece so the cutter can remove the high areas without unnecessarily lowering the entire face. WWGOA frames the goal as removing the least wood needed to get a flat surface. This matters especially with uneven or valuable stock: the workpiece must be stable, and the reference plane should be chosen deliberately before routing.

Select a compatible router bit and speed

Use a surfacing or bottom-cleaning bit intended for this kind of work. Before buying or installing one, check its shank size against the router collet, diameter and cutting length against the carriage and stock, and compatibility with the router’s capacity and mounting arrangement. Follow the bit manufacturer’s speed limits.

Large-diameter cutters require particular attention to speed. WWGOA warns that large bits need a variable-speed router and gives an example for a 1œ-inch cutter; that figure is specific to the guide’s setup, not a universal setting. Do not transfer another setup’s speed or cut-depth advice to your router and bit without checking their manufacturers’ instructions.

Route in controlled passes and finish the surface

  1. Secure the setup. Confirm the stock, rails, stops, and router are secure, and that the carriage moves freely while remaining fully supported.
  2. Set the speed and depth. Use the cutter maker’s instructions and the router’s operating guidance. Choose a conservative cut suited to the tool, bit, and material rather than assuming a depth from another plan applies.
  3. Make overlapping passes. Move the carriage in a controlled pattern across the workpiece, covering the surface without allowing the bit to plunge into an unsupported edge. Recheck the setup if the stock moves or the carriage catches.
  4. Use a light final pass. WWGOA advises a shallow final pass in its described setup. Treat that as setup-specific guidance; the appropriate depth depends on your router, cutter, and workpiece.
  5. Inspect and smooth. Check the face for remaining high spots and cutter tracks. Sanding or another smoothing operation may be needed even when the face is flat.

Control chips, dust, and exposure

Flattening produces substantial chips and dust. Connect a compatible dust hood or shop vacuum where practical, and wear eye and hearing protection. Use respiratory protection appropriate to the dust and your work environment. Keep loose clothing, cords, and hands clear of the cutter, and switch off and wait for the bit to stop before adjusting the setup or clearing material.
