You cannot make a true square hole with an ordinary twist drill alone. For a square mortise in wood, use a hollow-chisel mortiser or drill out most of the waste and finish the sides with a hand chisel. For an internal square or hexagonal profile in metal, rotary broaching is the relevant machining process. The right method depends first on the material, then on the required size, depth, fit and machine capability.
Choose the method by material and shape

These are different processes for different materials, not interchangeable ways to make the same hole. Available technical descriptions do not establish a controlled comparison of speed, cost or accuracy, so choose for the actual work rather than assuming one method is universally superior.
Making a square mortise in wood
Use a hollow-chisel mortiser
A hollow-chisel mortiser combines a rotating boring bit with a stationary hollow square chisel. The bit removes most of the wood and carries shavings away; the chisel cuts the square outline and corners. The bit and chisel are matched to the intended mortise width. - Prepare the machine with power off. Fit the matching bit and chisel and follow the instructions and capacity limits for the specific mortiser.
- Secure the workpiece. Clamp it so it cannot shift during plunging or cutting.
- Cut in several small plunges. Do not try to reach the full depth in one plunge. For a longer mortise, move the work between cuts as appropriate for the machine and setup.
- Keep clear and wear eye protection. Stop the machine before adjustments and follow its guarding and operating instructions.

Use a drill press and hand chisel as a fallback
If a mortiser is unavailable, a drill press can remove most of the waste, after which a hand chisel pares the sides square. This method requires more direct control of the final shape. The Navy manual describes the workflow, but does not set a universal tolerance or establish that it suits every stock size, fit requirement or production situation.

Understand rotary broaching
Rotary broaching forms an internal polygon by feeding a shaped broach into a prepared hole while the work and tool rotate. Polygon Solutions describes the broach axis as set at approximately a 1-degree angle to the workpiece centerline; as rotation continues, cutting engagement advances around the profile while axial feed advances the tool into the work. The process can produce internal hexagons, squares and other polygon forms on suitable turning machines, mills and machining centers. Prepare the pilot hole and machine setup
Internal rotary broaching requires a correctly prepared pilot hole. Its size and geometry are not universal: they depend on the broach, profile, material and operation. Depth, chip clearance, alignment, machine capability and tool selection also affect the result. For blind holes, chip relief and depth are especially relevant; consult the broach maker’s guidance for the chosen application, including its blind-hole broaching information.
- Match the broach and holder to the machine and the required square or hexagonal profile.
- Use the specified pilot-hole size and geometry for that tool, material and depth.
- Check alignment and provide appropriate chip clearance, particularly for a blind hole.
- Confirm the machine can perform the operation and that the resulting profile meets the required fit and accuracy.
Do not apply one pilot-hole dimension or depth to every rotary-broaching job. The tool manufacturer’s specifications for the exact form, size, material and machine are the appropriate setup reference.

Safety while drilling, mortising and broaching
Keep hands clear of rotating or cutting parts, secure the work and use the machine’s guards and operating instructions. OSHA identifies contact with boring bits or mortising chains, entanglement in rotating parts, flying chips and kickback as hazards around boring and mortising equipment. Its boring and mortising machine guidance discusses guarding for bits, chucks, chains and treadles.
A drill bit or hole saw that sticks can cause forceful kickback. OSHA advises against forcing the bit, and recommends even pressure and sharp bits; see its drilling holes guidance. For mortising, clamp the stock, wear eye protection and switch off power before adjustments.
