How to Build a Tiny Hot-Wire Foam Cutter: Design, Setup, and Safety

A tiny foam cutter uses tensioned nichrome wire and a suitably matched low-voltage supply. Learn the design limits, safe testing steps, and ventilation precautions.

A tiny hot-wire foam cutter is a short length of nichrome wire held taut in a compact frame and heated by electrical resistance. A simple documented cutter used nichrome wire and a bench-top power supply, but its documentation does not establish a tiny cutter’s dimensions, wire gauge or length, or supply rating. Those choices must be matched for the specific design; there is no verified one-size-fits-all parts recipe here.

Build the frame and tensioning arrangement first, choose the wire and low-voltage supply as a matched circuit, then test at the lowest effective heat on scrap foam. Use suitable local exhaust ventilation, and cut only material allowed by the guidance for your equipment and workspace.

What you need to decide before building

The basic design is simple; selecting a safe, compatible electrical setup is not guesswork. Wire length, wire gauge, supply voltage, current capability, and the cutter’s geometry affect one another. The documented simple build from the MIT Center for Bits and Atoms uses nichrome wire and a bench-top power supply, but does not specify a tiny cutter’s dimensions or electrical ratings. Do not treat any unverified wire-and-supply combination as a proven design.

  • Frame: a compact, rigid frame with two insulated electrical terminals and a way to adjust tension.
  • Heating element: nichrome resistance wire. Its gauge and cut length must be selected for the actual design.
  • Power: a low-voltage DC bench supply selected to suit the chosen wire and circuit. Confirm the supply’s specifications and instructions before connecting it.
  • Workspace controls: suitable local exhaust ventilation, eye protection, and a clear, nonflammable work area.
  • Test stock: scrap of the same foam type you intend to cut.

The sources do not provide enough design data to responsibly prescribe exact dimensions, wire gauge, wire length, voltage, current limit, or a complete bill of materials. Determine those values from the selected wire and supply specifications before assembly; do not choose a supply rating by copying figures from a different demonstration.

Build the compact frame and tension the wire

  1. Make a rigid frame. Choose a small frame shape that provides the throat depth and cut length you need. Keep the two wire-supporting ends electrically isolated from one another except through the nichrome element.
  2. Install two secure terminals. Fix a terminal at each end of the cutting span. Connections should be mechanically secure and suitable for the electrical setup; loose connections can create hazards.
  3. Add a tensioning arrangement. Fit a simple adjustment point, spring, or other tensioning method so the wire stays straight as it warms. Apply only enough tension to prevent sagging; over-tensioning can strain the wire or frame. The MIT Edgerton Center / K12 Maker training guide supports light tension rather than excessive force.
  4. Fit the selected nichrome element. Secure both ends without leaving exposed, unstable connections. Check that the wire is straight, clear of the frame where it should not touch, and cannot contact hands during normal handling.
  5. Check the electrical match before powering up. Verify the wire specifications and bench supply instructions, including output limits and duty cycle. Connect the supply only after the circuit has been selected and assembled for that wire.

Test and use the cutter

  1. Prepare the area. Position local exhaust ventilation close to the cutting source, clear flammable materials and residues from the area, and put on eye protection. Follow the foam, equipment, and supply manufacturers’ instructions and applicable safety data sheets.
  2. Start at low output. Turn on the supply at its minimum practical output. Do not assume a value from another cutter or demonstration is appropriate for this one.
  3. Test on scrap. Make a short test cut in scrap of the intended foam. Increase output only as needed for the wire to cut effectively, and feed the foam slowly and steadily.
  4. Adjust for the work. Use a guide if it helps keep the cut straight. Shorter pieces may need less heat than taller pieces; the Harvard GSD FabLab EPS/XPS procedure advises keeping wire temperature at the minimum necessary to cut.
  5. Stop if smoke is excessive. Reduce heat and reassess the material and ventilation. Do not continue a cut that produces excessive smoke or causes discomfort.
  6. Switch off and cool. Turn off the supply and let the wire cool fully before touching, adjusting, cleaning, or storing the cutter.

Use only suitable foam and control fumes

Material compatibility is not universal. MIT Remote Making’s Hot Wire Cutter guidance lists polystyrene, polyethylene, and EVA as allowed for its equipment and excludes polyurethane and polyisocyanurate. That is MIT’s source-specific operating guidance, not a guarantee that every foam in those broad families is suitable for every cutter. Check the material identification, safety data sheet, and equipment guidance before cutting.

The Harvard GSD FabLab procedure for EPS and XPS calls for local exhaust ventilation close to the cutting source and recommends the minimum effective wire temperature. It lists safety glasses as PPE and says a respirator with organic-vapor and particulate prefilters may be worn if discomfort or adverse effects occur; that does not replace its engineering-control guidance requiring local exhaust. MIT also cautions against using its cutter indoors where flammable materials or residues may be present. Follow the applicable workspace rules and material instructions.

Why low voltage does not mean low risk

A heated wire can cause serious burns, and a low-voltage supply can still deliver substantial current. The University of Colorado Boulder’s I²R Heating demonstration, updated March 27, 2026, reports that its separate apparatus exceeds 900°C and draws 6–7 A at less than 15 V. Those are measurements for that demonstration only—not recommended operating values for a tiny foam cutter.

  • Keep the energized wire away from hands, skin, and combustible materials.
  • Make electrical connections secure and use the supply according to its instructions.
  • Provide ventilation for the supply if its instructions require it, and observe its rated duty cycle.
  • Switch off power before adjustments; wait for the wire to cool before handling it.
  • Stop if wiring, terminals, the supply, or the foam behaves unexpectedly.

When a DIY cutter is not the right choice

A tiny DIY cutter makes sense when you need a compact, simple tool and can verify the wire-and-supply match. If you cannot establish those electrical requirements or provide appropriate ventilation, do not improvise the circuit. A ready-made tabletop cutter is an alternative, but compare its working size and throat depth, heat adjustment and wire tensioning, replacement-wire compatibility, ventilation requirements, and power-supply instructions before choosing one. The available sources do not establish comparative test results or rank specific models.
