Industrial Warehouse Design Checklist: Loading Bays, Clear Height, Floors and Parking

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A warehouse works only when its site, structure and traffic systems are designed as one operating machine. There is no universal loading-bay ratio, slab thickness, clear-height rule or parking formula. The correct dimensions come from your vehicle fleet, peak arrivals, storage and handling system, ground conditions, fire strategy and local approvals.

Use this checklist to establish the operating brief, size docks and truck courts, coordinate clear height with racks and sprinklers, specify a floor that survives wheel and rack loads, and keep trucks, cars, forklifts and pedestrians from conflicting. Treat every benchmark below as an informed starting point that must be checked by the authority having jurisdiction and the project’s traffic, structural, geotechnical and fire engineers.

1. Establish the operating brief before drawing the building

Dock and yard dimensions are consequences of how the warehouse runs. Write the operating brief before fixing the site plan or structural grid.

Vehicle schedule

List every vehicle that will enter the property: delivery vans, rigid trucks, 12-metre and 15-metre trailers, tankers, refrigerated vehicles and any unusual service vehicles. Record overall length, width, height, turning characteristics, axle loads and whether the vehicle reverses to a dock or pulls through.

Demand and dwell time

Record hourly and daily receiving and shipping volumes, peak simultaneous arrivals, average loading or unloading dwell time, appointment windows and seasonal surges. A facility with modest daily volume can still need many berths if several carriers arrive in the same 30-minute window. Conversely, a cross-dock with rapid turns may need more doors and staging than a reserve-storage building with fewer, longer visits.

Storage and handling system

Define pallet dimensions and weights, forklift types, rack arrangement, conveyor interfaces, automated storage, battery charging, hazardous materials and temperature zones. Note whether the building serves bulk storage, unit storage, parcel handling, cold chain or manufacturing supply. These choices determine clear height, aisle geometry, floor tolerances, fire protection and dock equipment.

Allow for change

Reserve practical expansion capacity for additional docks, truck court, employee parking and changed delivery patterns. The Whole Building Design Guide (WBDG) advises designing warehouse sites so future loading docks, truck space and car parking can be added through effective site planning. Protect those expansion zones from permanent utilities, stormwater structures and landscaping that would make growth impossible.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

2. Loading bays: calculate capacity, not a generic ratio

Start with a throughput model: required berths are a function of peak arrivals, service time, operating hours, trailer dwell, receiving-versus-shipping split and the percentage of loads that can be staged internally. Model the busiest period rather than dividing floor area by an assumed number of doors.

Locate the dock edge safely

Place docks where service vehicles can reach them without crossing the public entrance, employee parking or accessible pedestrian routes. U.S. Environmental Protection Agency (EPA) facilities guidance recommends separating service traffic from main passenger lobbies, public corridors, entrances and parking, while keeping docks convenient to freight elevators. One-way service circulation is useful when it removes truck turning movements from congested areas.

Separate receiving and shipping when congestion, product control or security warrants it. WBDG specifically recommends separate receiving and shipping areas where combining them would create conflicts at the dock face or in the maneuvering court.

Berth dimensions and apron

Use local planning and zoning rules for the final count and dimensions. As a reference, the EPA Facilities Manual revision (2023) calls for at least one off-street berth 15 feet wide and at least as long as the longest vehicle. Additional contiguous berths may be 12 feet wide. The same guidance gives an apron length equal to berth length plus 2 feet and a minimum 15 feet of headroom over the berth and apron.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

The Department for Promotion of Industry and Internal Trade warehouse standards, published on a 2025 government host, state that the external docking yard or apron should be at least 30 metres deep for perpendicular docking and 19 metres for angular docking along the full warehouse length. These are vehicle-layout benchmarks, not permission to ignore a local fire lane, setback, drainage or traffic requirement.

Dock equipment and weather protection

Truck-bed heights vary among trailers. EPA guidance says a dock leveler is needed when bed heights differ by more than 18 inches; provide edge guards and dock bumpers with it. Cover an open dock at least 4 feet beyond the platform. Dock seals are recommended in cold climates to reduce infiltration and protect temperature-controlled operations.

Specify dock locks or restraint systems where a risk assessment requires them, and coordinate leveler pits, bumpers, wheel guides, trailer clearance and door hardware with the structural slab and drainage design. A flat apron with positive drainage prevents standing water, ice and debris from reaching the dock edge.

Protect people at the dock

The Health and Safety Executive (HSE) states that loading areas must have enough space for vehicles and people to move safely. Keep anyone not involved in loading or unloading out of reversing zones, verify driver visibility and provide a controlled route between the dock and warehouse.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Install pedestrian refuges, guardrails, edge markings and high-visibility barriers where people must pass near moving vehicles.
  • Provide lighting that eliminates glare and dark areas at dock doors, trailer interiors and crossing points.
  • Use wheel stops, bumpers and dock-edge protection sized for the design vehicle.
  • Keep the dock off the emergency-egress path; EPA guidance explicitly excludes loading docks from emergency egress use.

3. Size the truck court and circulation for the worst vehicle

The truck court must work for the longest, widest and least manoeuvrable vehicle, not the vehicle most often seen on site. Obtain a swept-path model for each design vehicle and test the actual dock geometry.

Turning and driveway widths

Check 90-degree backing, angled docking, forward pull-outs, emergency access and simultaneous movements. A government warehouse requirement gives a medium semi-truck example with an inner turning radius of 19 feet 4 inches and an outer radius of 40 feet 10 inches for a 180-degree turn. That example is not a universal radius; trailer geometry, steering, driver behaviour and local standards can produce different results.

The Dubai Building Code 2021 records a minimum 9-metre two-way driveway and 4.5-metre one-way driveway for heavy vehicles. It also allows a manoeuvring analysis to govern where another vehicle type or site arrangement needs more space. Have the traffic engineer document the design vehicle, clearances and swept path rather than relying on a nominal aisle width.

Truck stacking and gates

Provide stacking on the property before the gate so queues do not block a public road. The City of San Diego’s 2025 AB 98 warehouse criteria require at least 50 feet of available internal stacking depth at loading-truck-court entry gates. Size more than that where appointment peaks, security checks or weighbridges create delay. Keep gate sight lines clear, separate inbound and outbound movements when useful, and provide a turning path for a vehicle that is rejected or sent to a different dock.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Pavement and drainage

Design the truck court pavement for repeated heavy-axle loads, braking, turning abrasion and local climate. Coordinate subgrade testing, pavement sections, kerbs, trench drains, catch basins, snow or ice treatment and oil-contaminated runoff controls. Positive drainage must not discharge across pedestrian routes or into dock pits.

4. Set clear height from the lowest obstruction

Clear height is the distance from the finished floor to the lowest obstruction, not to the roof steel. Measure and coordinate sprinkler mains and drops, lights, ducts, conveyors, cable trays, signs, door hardware and any structural bracing.

Coordinate storage and fire protection

Select rack tiers and the fire-protection concept together. A 2025 government warehouse requirement uses 16 feet from finished floor to the underside of structural or building-system elements for bulk storage and 10 feet for unit storage; it explains that 16 feet supports a two-tier pallet-rack arrangement. Those figures describe that requirement, not a universal code minimum. Commodity classification, rack height, sprinkler design and local fire rules may require more or less.

Check doors and aisles

Door heads, dock shelters and internal aisles must clear the tallest load and handling equipment with operating tolerances. WBDG advises that door tops accommodate full-height pallet handling and that dock interiors allow forklift manoeuvring. Include mast tilt, load deflection, trailer suspension movement, maintenance access and a safe clearance below sprinklers.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Protect future capacity

Document future requirements for automation, mezzanines, high-bay storage and possible sprinkler-code changes. A clear-height decision that works for today’s racks may prevent a later conveyor or automated-storage installation.

5. Design the warehouse floor as a working machine surface

The slab carries concentrated rack-post loads, forklift wheel loads, impact and abrasion every operating day. A generic thickness is not a defensible specification.

Engineer loads and ground conditions

Have the structural and geotechnical engineers design the reinforced concrete slab for actual wheel loads, point loads, rack-post reactions, joint transfers, subgrade support and settlement risk. Verify the material-handling supplier’s equipment data, including hard-rubber and steel-wheel forklifts, reach trucks, very-narrow-aisle trucks and automated vehicles.

WBDG states that general warehouse space should use a concrete slab capable of carrying wheel loads and resisting abrasion from continuous hard-rubber and steel-wheeled forklift use. It also recommends a non-slip concrete finish near loading areas.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Specify flatness by operating zone

Set floor flatness and levelness requirements for conventional forklift aisles, narrow-aisle and very-narrow-aisle aisles, conveyor interfaces, staging areas and the dock edge. A tolerance suitable for open staging may be unsafe or inefficient for a high-lift truck. Put the measurement method, test locations and acceptance criteria in the construction documents.

6. Separate trucks, cars, forklifts and pedestrians

Plan circulation as a hierarchy rather than one shared paved area. Employee and visitor parking should be physically and visually separate from truck courts and service drives. Use barriers, kerbs, gates, markings and controlled crossings where routes must intersect.

Employee and visitor parking

Size car parking from shift peaks, car-pool and transit assumptions, accessible-parking rules and expansion plans. Do not infer a parking ratio from warehouse floor area alone. Keep accessible routes to offices, welfare areas and any accessible transfer or unloading position away from reversing manoeuvres.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Forklift and pedestrian routes

Provide dedicated walkways, guardrails, refuge points, crossing controls and sight-line protection. Keep battery charging, maintenance and hazardous-material areas out of normal pedestrian desire lines. Use signs and floor markings that remain visible after cleaning and wear.

Noise, emissions and neighbours

Use anti-idling and truck-route signs where required. San Diego’s 2025 AB 98 criteria use setbacks of 300 feet in industrial zones and 500 feet in other zones for certain nearby sensitive receptors. Confirm whether those criteria apply to your jurisdiction and project, then address operating hours, reversing alarms, lighting spill, refrigeration units and stormwater with the planning authority.

7. Fire, accessibility and approval checks

Before freezing the layout, confirm fire separation, sprinkler density and storage clearances, alarm coverage, emergency access, hazardous-material limits, accessible routes and traffic-authority requirements. Local zoning, fire, accessibility, environmental and road rules can override every generic benchmark in this article.

Complete a documented HSE-style risk assessment covering who uses each area, available space, platform heights, visibility, falls, dock shelters, electrical risks and training. Include non-routine conditions such as a trailer parked short of the dock, a failed restraint, a blocked pedestrian gate or a vehicle waiting during a power outage.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

8. Compare layout options before selecting one

When two schemes fit the site, compare the operational risk rather than only the construction area.

Decision axis Questions to answer
Dock orientation Does 90-degree backing or angled docking provide the safer swept path, the required apron depth and room for expansion?
Receiving and shipping Will separation reduce congestion, mis-picks or cross-traffic enough to justify extra doors and pavement?
Vehicle mix Can the longest trailer, tanker or reefer turn, queue and align without encroaching on parking or fire access?
Dock equipment Do levelers, seals, shelters, restraints and bumpers match the fleet’s bed heights and climate?
Clear height and racks Are rack tiers, sprinklers, lights, automation and maintenance clearances coordinated?
Floor performance Are flatness, levelness, joints, drainage and wheel-load requirements defined for each zone?
People and vehicles Are truck, forklift, employee and visitor routes physically separated, with controlled crossings?
Approvals and neighbours Will fire, accessibility, drainage, noise, emissions, setbacks and traffic approvals remain achievable?

9. A practical sign-off sequence

  1. Approve the vehicle schedule, throughput peaks, dwell assumptions and storage-handling brief.
  2. Draw the longest-vehicle swept paths for every dock orientation, gate and emergency route.
  3. Set berth widths, apron depth, stacking length, driveway widths and pavement loads from that model.
  4. Coordinate clear height, rack tiers, sprinklers, doors, lights, ducts and automation in one section drawing.
  5. Issue geotechnical and structural criteria for slab loads, joints, flatness, moisture, drainage and abrasion.
  6. Lay out separate truck, car, forklift and pedestrian systems, including accessible routes and refuge points.
  7. Run fire, accessibility, environmental, zoning and traffic reviews with the relevant authorities.
  8. Protect expansion zones and record the assumptions so a future operator can test a changed fleet or throughput.

10. Reference benchmarks and their limits

Benchmark Value and qualification
Perpendicular docking apron 30 metres minimum, from DPIIT warehouse standards published on a 2025 government host; verify local requirements.
Angular docking apron 19 metres minimum, from the same DPIIT standard; vehicle geometry and approvals still govern.
Primary berth width 15 feet minimum, EPA Facilities Manual revision 2023; at least one berth should be at least as long as the longest vehicle.
Additional contiguous berth width 12 feet may be used under the cited EPA guidance.
Berth and apron headroom 15 feet minimum under the cited EPA guidance.
Dock-leveler trigger More than 18 inches of truck-bed-height variation, under the cited EPA guidance.
Bulk-storage clear height 16 feet to the underside of structural or building-system elements in a 2025 government warehouse requirement.
Unit-storage clear height 10 feet in that same requirement; commodity, rack and fire design may require more.
Heavy-vehicle driveway 9 metres two-way or 4.5 metres one-way in the Dubai Building Code 2021; manoeuvring analysis may govern.
Internal truck stacking 50 feet at the loading-court entry gate in San Diego’s 2025 AB 98 criteria.

These figures are design inputs, not a substitute for the governing code or a project-specific calculation. The final warehouse should be approved against the vehicle schedule, throughput model, rack and automation layouts, geotechnical report, structural design, fire strategy, accessibility standard, zoning approval and traffic authority review.
