How to Use Pre-Soaked Lightweight Aggregate in Concrete Mixes

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use pre-soaked (prewetted) lightweight aggregate to bring its pores to the moisture condition specified for the approved concrete mixture before batching. The objective is not a universal number of soaking hours: it is a sufficiently uniform, verified absorbed-moisture condition at batching so the aggregate does not draw unpredictable water from the fresh concrete during mixing, transport, and placement.

Set that condition with the concrete supplier, the project specification, and the approved mixture procedure. The Federal Highway Administration (FHWA) Lightweight Concrete Bridge Design Primer (November 2021) identifies the batching condition as the controlling factor, while ACI PRC-213-14(23) provides professional guidance on structural lightweight-concrete proportioning, production, placement, properties, and design.

What pre-soaking changes in a lightweight-concrete mix

Lightweight aggregate contains interconnected pores that can absorb water. If relatively dry particles enter a mixer, they may continue absorbing water while cement hydrates and the concrete is transported or placed. That unplanned transfer can change slump, finishing behavior, and the amount of water actually available to the cement paste.

Prewetting supplies water to the aggregate before batching. When the aggregate reaches the project’s required absorbed-moisture condition, subsequent absorption during production is limited and the mixture can be proportioned with more predictable water availability. FHWA describes the purpose as achieving the desired absorbed moisture in the aggregate when it is batched—not achieving a particular elapsed soaking time.

“The most important factor in prewetting lightweight aggregate is that the aggregate has the desired absorbed moisture content when batched.” — FHWA, Lightweight Concrete Bridge Design Primer

Pre-soaking is therefore a production control, not a substitute for an approved concrete design. The specified lightweight aggregate, required fresh properties, strength and durability requirements, density limits, and acceptance tests still govern the mix.

Confirm the approved mixture and aggregate

  • Identify the specified lightweight coarse and fine aggregate sources, gradations, and density requirements.
  • Obtain the approved mixture proportions and the supplier’s written moisture-conditioning and batching procedure.
  • List the required fresh properties, such as workability, air content, temperature, and density, together with hardened-property acceptance criteria.
  • Confirm which moisture tests, sampling locations, correction calculations, and batch records the project quality plan requires.
  • Agree on who can approve a change in aggregate source, conditioning method, or moisture condition.

ACI’s Guide for Structural Lightweight-Aggregate Concrete addresses proportioning, mixing, transport, placing, hardened properties, and design. Use that professional guidance with the project engineer’s specification; do not replace the approved design with a recipe copied from another job.

Define the moisture condition in measurable terms

The supplier and project team should identify how the achieved condition will be verified at the point of batching. The agreed procedure may use aggregate moisture tests, supplier-established absorption data, stockpile sampling, or another approved control. Record whether a reported value represents absorbed moisture, surface moisture, or total moisture; those terms have different consequences for water calculations.

Choose a prewetting method with the supplier

FHWA lists sprinkling, soaking, inundation, thermal saturation, and vacuum saturation. No method is automatically best. Select one that can bring the actual aggregate to the specified condition, keep moisture reasonably uniform in the material being batched, fit the supplier’s equipment and production schedule, and remain workable in the expected weather.

Method What to evaluate Key control question
Sprinkling Water distribution through the stockpile, drainage, pile geometry, and time available for absorption Can the supplier demonstrate that the material drawn for batching is uniformly conditioned rather than only wet at the outside?
Soaking Tank or basin capacity, submergence, drainage, handling after removal, and risk of resegregation Can all particles remain in the intended contact with water long enough to reach the specified condition?
Inundation Flooding arrangement, access to the full stockpile, runoff management, and uniform exposure Will water reach the interior material that will actually enter the bins?
Thermal saturation Heating equipment, temperature control, energy, and safe handling Does the supplier’s process achieve the approved moisture state without creating temperature or handling problems?
Vacuum saturation Vacuum equipment, vessel capacity, cycle control, and production throughput Is the method available and validated for this aggregate and the required production rate?

For sprinkling and soaking in particular, FHWA emphasizes stockpile handling that produces uniform conditions. A wet surface does not prove that the center of a large pile has the same moisture state. The supplier should define the pile arrangement, turning or reclaiming practice, drainage, and sampling plan used to establish uniformity.

How long should lightweight aggregate soak?

There is no single duration that applies to every lightweight aggregate. Absorption rate and total absorption vary by material, and available facilities differ among suppliers. Use the supplier’s validated conditioning procedure and verify the resulting condition at batching. Elapsed hours can be a useful operating record, but they are not a universal acceptance criterion.

Step-by-step production procedure

  1. Review the approved documents. Confirm the mixture designation, aggregate source, required fresh and hardened properties, moisture test method, allowable adjustments, and curing requirements.
  2. Plan the conditioning operation. Select sprinkling, soaking, inundation, thermal saturation, or vacuum saturation with the supplier. Check space, water supply, drainage, equipment capacity, cold-weather protection, and the time between conditioning and batching.
  3. Prepare the stockpile or conditioning vessel. Arrange the material so water can contact the aggregate that will be reclaimed for batching. Prevent contamination, segregation, and ponding that leaves some zones excessively wet while others remain relatively dry.
  4. Apply the supplier’s conditioning cycle. Follow the approved sequence and handling steps. Do not shorten or extend the cycle solely to meet a clock-based target borrowed from another aggregate.
  5. Allow drainage or equilibration as specified. After soaking or inundation, free water may remain on particle surfaces. The supplier’s procedure should distinguish draining time from pore absorption and state when the material is ready for testing and batching.
  6. Sample the material that will be batched. Take samples from the reclaimed stream, bin, or stockpile locations required by the project procedure. Compare results with the approved absorbed-moisture and surface-moisture criteria.
  7. Release or correct the batch. If the measured condition is outside the approved range, hold the material and obtain the supplier’s and project team’s direction. Do not improvise water additions or deductions.
  8. Calculate surface-moisture corrections. Apply the approved aggregate moisture data to batch quantities. Keep absorbed pore water separate from free surface water in the calculation.
  9. Batch and mix in the approved sequence. Lightweight-concrete mixing is generally similar to normal-weight-concrete mixing once the aggregate has been properly prewetted, but use the supplier’s specified charging order, mixing time, and checks.
  10. Check fresh concrete and document the load. Test the required properties, record aggregate moisture results and corrections, and investigate trends rather than accepting a load solely because the aggregate was exposed to water for a stated period.

Account for absorbed water and surface moisture separately

Water in lightweight aggregate exists in two operationally different forms:

  • Absorbed water is held inside the aggregate pores. FHWA explains that this water remains in the aggregate until the concrete begins to harden. It is not treated as free mixing water for surface-moisture batch corrections and is not included in the water-cementitious-material ratio (w/cm).
  • Surface moisture is water on the outside of the particles. It contributes water to the fresh mixture and must be included in the approved batch-water correction.

For that reason, do not subtract all water used during pre-soaking from the mixer’s added water. Determine how much water is absorbed and how much remains on the surface at batching, then use the project’s calculation procedure. FHWA notes that adequate prewetting allows w/cm to be determined with accuracy comparable to normal-weight mixtures because continuing, uncontrolled absorption is reduced.

The practical check is a documented moisture balance for each production condition: aggregate mass, measured moisture state, surface-moisture correction, and the resulting added batch water. If the supplier reports only a total moisture value, obtain clarification before using it in the w/cm calculation.

Mixing, transport, placing, and finishing

Mixing and transport

Use the approved mixer charging order and mixing duration. Monitor slump or the specified workability test, air content, temperature, density, and any other required fresh properties at the prescribed points. A load that loses workability in transit may indicate a moisture-condition problem, but it can also reflect temperature, admixture, timing, or other production variables; investigate the actual cause instead of adding unapproved water.

Keep the conditioning record tied to the concrete load. The record should identify the aggregate source and stockpile or bin, moisture test results, surface-water correction, batch water, mixing time, delivery time, and fresh-property results. This makes a drift in one pile or reclaiming stream distinguishable from a broader mixture problem.

Placement and vibration

Place the concrete using the project’s approved method and avoid excessive manipulation. FHWA cautions that over-vibration or overworking can displace mortar from the surface and cause lightweight coarse aggregate to rise. Use only the vibration needed to consolidate the concrete without creating segregation or a coarse-aggregate-rich surface.

Finish according to the specified surface requirements and timing. If the surface begins to stiffen unexpectedly, stop and diagnose the mixture and environmental conditions rather than compensating with unauthorized water.

Curing: internal moisture is not a replacement for surface curing

Prewetted absorptive aggregate can supply moisture from within the concrete as hydration proceeds. ACI describes this internal-curing concept, including material selection, mixture proportioning, prewetting, and batching, in ACI PRC-308-213-13(22), Report on Internally Cured Concrete Using Prewetted Absorptive Lightweight Aggregate.

That internal supply supplements rather than generally replaces ordinary external curing. FHWA states that normal curing practices generally apply to lightweight concrete, including mixtures batched with prewetted aggregate. Begin the specified curing method promptly after finishing and maintain its duration and protection requirements. Follow the project specification for curing compounds, coverings, moisture retention, temperature limits, and inspection.

Cold-weather considerations

Cold weather changes the conditioning decision because a wet stockpile can freeze. FHWA describes a supplier practice in which, when heated enclosed bins are unavailable, aggregate is maintained drier than optimal to avoid a frozen stockpile; the supplier then adds water to account for expected absorption between batching and placement.

This is a circumstance-specific practice, not a default field instruction. If it is proposed, require the supplier to document the expected absorption, the water-accounting method, temperature controls, and the project approval for the procedure. Confirm that the resulting fresh properties and w/cm remain within the approved mixture requirements.

Quality-control checks and troubleshooting

Observed symptom Likely area to investigate Corrective path
Workability falls rapidly after mixing Aggregate entered drier than the approved condition, or moisture data were not representative Hold the affected process, resample the material being batched, review the conditioning and surface-moisture calculation, and obtain supplier direction before changing batch water.
Loads vary between trucks from the same stockpile Moisture is not uniform through the pile or reclaiming is drawing from different zones Review pile management, drainage, reclaim sequence, and sampling locations; re-establish a uniform condition before resuming production.
Concrete appears overly wet without a corresponding water addition Surface moisture was higher than assumed, or absorbed and surface water were conflated Recalculate the surface-moisture correction from current tests and verify the distinction between pore water and free water.
Lightweight coarse aggregate rises at the surface Excessive vibration, overworking, or segregation during placement Reduce manipulation to the approved consolidation level and review placement method and mixture stability.
Stockpile freezes in cold weather Conditioning method and storage protection are incompatible with ambient conditions Use the supplier’s approved cold-weather plan, such as heated enclosed storage where available, and document any alternative absorption allowance before batching.

When a result is outside the specification, segregate the affected load or material as required by the quality plan. A moisture adjustment should be based on current, representative measurements and an approved calculation—not on an assumed soaking time or a visual inspection of the pile.

Answers to common field questions

Can I use a fixed soaking time from another project?

No. Aggregate absorption behavior and plant facilities differ. Use the current supplier procedure and verify the achieved condition at batching.

Do I subtract pre-soak water from the mix water?

Only surface water contributes to the batch-water correction. Water held in aggregate pores is treated as absorbed moisture and is not included in w/cm under the FHWA explanation.

Does prewetted aggregate guarantee better workability or strength?

No. It reduces uncontrolled absorption, but workability, strength, durability, density, and shrinkage still depend on the approved materials, proportions, production, placement, and curing controls.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Does internal curing eliminate curing the surface?

No. Internal moisture can supplement hydration, while ordinary external curing practices generally remain required.

Who decides whether a load is acceptable?

The project specification, approved mixture procedure, testing plan, and designated quality-control and engineering authorities decide acceptance. The aggregate supplier provides the conditioning data and process controls needed for that decision.
