How to Troubleshoot Robotic Construction Layout Errors on Site

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

When a robotic total station lays out a point incorrectly, stop production and preserve the setup before changing a calibration, control file or design. Verify a known point independently, then work through control identity and geometry, resection residuals, instrument and target heights, prism settings, coordinate data and instrument adjustments. Resume only after the corrected setup and the first new point pass an independent check against the project’s specified tolerance.

What a “layout error” can mean

A discrepancy is not automatically an instrument failure. The same visible offset can come from a wrong control point, a weak or ambiguous resection, an incorrect coordinate system, a bad station or target height, the wrong prism constant, an elevation-reference mismatch, or a genuine compensator, collimation or tracker problem. A robotic total station can also be aimed at the wrong prism when several targets are nearby.

  • Instrument point, station name and setup method.
  • Job, design file and coordinate system or datum.
  • Control-point IDs used and the physical marks observed.
  • Instrument height and target or rod height for every observation.
  • Prism type, prism location and prism constant.
  • Face used, observation sequence and whether tracking was stable.
  • The measured discrepancy, its direction, distance and whether it affects plan position, elevation or both.

Do not overwrite a site calibration, edit the design file or “average away” an outlier until the cause is isolated. Keep the original observations so another surveyor can reproduce the diagnosis.

Field-first diagnostic sequence

1. Pause and preserve the setup

Stop staking new points. Photograph or log the instrument and tripod position, leveling state, tribrach, rod bubble, target arrangement and any nearby obstructions. Export or copy the job and note the software and instrument model. If the controller reports an unreliable setup, do not accept it simply to keep moving; Trimble FieldLink specifically advises caution and checking points already laid out where possible.

2. Reobserve a known point independently

Use a control mark that was not used to create the suspect setup, or a previously laid-out point with a reliable independent check. Measure it again using the current station and compare the result with the project requirement. If the known point fails, stop production: the problem is in the setup, control, target inputs, data or instrument, not in the point being staked.

Use a different observation route where practical: re-aim, repeat the measurement, and record face and target details. An independent check is a release gate, not a formality.

3. Confirm control identity and geometry

Match every control-point name in the controller to the physical mark. A correctly measured point with the wrong ID can produce a mathematically neat but physically wrong station. Confirm that the coordinates belong to the same project grid, units, datum and epoch expected by the design.

Resection geometry matters. Trimble FieldLink recommends an angle between two resection controls of roughly 45° to 135°, and says points should be distributed around the work area with ranges at least as great as the furthest expected layout point. These are FieldLink recommendations, not universal surveying tolerances. If geometry is weak, add three or more well-distributed controls; additional observations can improve the calculation. Trimble’s FieldLink guidance states: “The best practice is to add a third or fourth control point to the instrument set up to ensure accuracy and proper angular measurements.”

  • Avoid placing all controls in nearly the same direction from the instrument.
  • Include controls that surround, rather than merely flank, the expected work.
  • Check that each mark is undisturbed, accessible and identified unambiguously.
  • Do not mix control from different coordinate systems or unverified revisions.

4. Inspect resection residuals and alternative solutions

In Trimble Access, review the resection residuals before storing the station. Remove a poor observation only after checking the physical mark, target and measurement; do not delete points merely because they disagree. Recalculate and look for several candidate solutions. If the solution is ambiguous, add another control point or identify a control observation by name and compare the alternatives.

A small average residual does not prove that the station is correct if the wrong physical mark was assigned the right coordinate. Residuals are evidence to interpret alongside geometry, control identity and the independent known-point check.

5. Recheck station, target and observation inputs

Confirm the instrument point and electronic instrument height, then verify that the instrument is level and the compensator is operating. For each resection observation, check the target height, rod height, prism type, prism location and prism constant before measuring. Trimble notes that target height and prism constant must be correct as each resection point is measured; they cannot be changed retroactively in later rounds without invalidating that observation set.

FieldLink also calls out correct rod height and prism type and locking to the correct prism location. A rod height read from the wrong graduation, a pole set to the wrong reference, or a controller locked to an adjacent prism can create repeatable but misleading offsets.

  • Measure the height from the exact instrument or prism reference required by the model, not from a convenient housing edge.
  • Check whether the controller expects prism-center height, a bottom-of-prism reference or another convention.
  • Confirm the selected prism is the one physically mounted; do not assume a generic “standard” prism constant.
  • Review face order and whether the observation was completed on the intended target.

6. Separate horizontal and elevation symptoms

Classify the error before changing anything. If plan position agrees but elevations differ, focus first on instrument height, target height, prism-pole offset, elevation datum or computation and vertical collimation. If horizontal and vertical components move together, return to station coordinates, orientation, control identity and coordinate-system settings.

Topcon describes a prism vertical offset as the distance from the prism center to the elevation reference used in the geometry calibration. Confirm that the reference you measured is the one configured in the instrument and controller. A pole-height value that is correct for one reference convention can be wrong for another.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Trimble documentation also notes that uncorrected vertical collimation error can affect elevations. Do not “fix” a height problem by entering an arbitrary vertical correction; establish which reference and calibration the model requires.

7. Test instrument adjustments only after setup checks pass

When control, geometry, data and target inputs are sound, follow the exact manual for the instrument family. Procedures and menus differ among robotic total stations. Relevant checks can include the compensator, horizontal and vertical collimation, tracker collimation, trunnion-axis geometry and electronic leveling.

Trimble advises periodic compensator calibration and calibration when the highest accuracy is needed. Its Siteworks guidance describes horizontal-angle/vertical-angle and tracker tests: repeat a suspicious observation, and contact an authorized service center if significant changes persist. Trimble RTS guidance identifies model-specific triggers for collimation and tracker checks after rough handling, after an ambient-temperature change greater than 10 °C from the prior test, and before high-precision one-face work. Treat those triggers as product guidance, not a universal rule for every instrument.

Never alter adjustment constants in the field without the manufacturer’s procedure, a stable setup and a record of the original values. A calibration cannot repair wrong control coordinates or an incorrect prism constant.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

8. Verify, document and release the setup

After correcting the cause, reobserve known control and compare it with the project’s specified tolerance. Then independently check the first new layout point before continuing production. Record the station, controls, heights, prism settings, residuals, adjustment tests, check-point results and the person who released the setup. There is no single tolerance that applies to every construction layout job; use the tolerance in the project specifications, survey control plan or contract.

Use the symptom to choose the first check

Observed symptom First checks Next check
Similar offset on points in multiple directions Station or control identity, coordinate system, orientation, instrument height and job selection Independent known-control check, then resection residuals in Trimble Access or the equivalent controller screen
Discrepancy changes with direction or distance Control geometry, incorrect control identity, weak resection or multiple candidate solutions Add well-distributed control observations and inspect residuals and solution alternatives
Plan position is plausible but elevations differ Instrument and target heights, prism-pole offset, elevation datum or computation, vertical collimation Verify the vertical-offset reference and run the model-specific calibration test
Intermittent or target-dependent error Prism type or constant, wrong target location, lock on an adjacent prism or interrupted observation Reobserve correctly identified targets and inspect target controls and observation records
Error persists across sound setups Instrument calibration, tracker alignment, impact or temperature-related change Repeat the manufacturer’s test and seek authorized service according to the instrument manual

These symptom mappings prioritize the next useful check; no symptom uniquely identifies one cause.

Detailed checks by failure category

Control and coordinate-system errors

Compare the controller’s control coordinates with the approved control report or survey database. Check units, grid-to-ground settings, scale factors, coordinate-system files, datum and any localization or site-calibration transformation. A design imported in one grid and control observed in another can produce a consistent offset even when the total station is functioning normally.

Physically occupy or sight the control marks. Look for disturbed nails, missing hubs, replaced monuments and marks with similar names. If a control point is questionable, exclude it temporarily and use independent, verified marks; document the reason rather than silently deleting it.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Resection and orientation errors

Review the control geometry graphically if the software provides one. Two controls may be mathematically sufficient but poorly conditioned for the location and work area. Add observations that improve angular spread and range. Compare the station solution with and without a suspect control, but retain the raw data and record the decision.

When the controller offers several candidate station solutions, do not choose by visual closeness to the work. Resolve the ambiguity with another known point, a better-distributed observation or a named control observation.

Heights, prisms and vertical references

Re-measure the instrument and rod heights with the same method used in the project control records. Confirm whether the controller requires a slant height, vertical height or a value to a particular mark on the instrument or prism. Check pole extensions, clamps and the physical prism mount for movement.

Verify the prism constant entered in the controller against the selected prism’s specification. A wrong constant changes measured range and can produce distance-dependent layout errors. If several prisms are visible, confirm the tracker is locked to the intended prism and that the controller’s target ID matches it.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Leveling, compensator and collimation

Inspect the tripod for settlement, loose clamps and soft ground. Re-level electronically and observe whether the level indication remains stable while rotating the instrument. If it does not, stop and follow the model’s compensator check. Do not continue by repeatedly re-leveling an unstable setup.

How to run a controlled recheck

  1. Freeze the data. Save the current job and export the raw observations. Note software and firmware versions, station coordinates, heights, prism settings and the discrepancy.
  2. Choose independent control. Select a verified mark not used to establish the suspect station, or a previously laid-out point with an independent record.
  3. Measure without editing. Reobserve the point using the current setup, then repeat with a fresh aim or face as the model permits.
  4. Classify the result. Compare horizontal and vertical components separately and note whether the error is constant, directional, distance-dependent or intermittent.
  5. Rebuild the setup if necessary. Confirm control IDs and geometry, add well-distributed points, inspect residuals and resolve candidate solutions before storing a new station.
  6. Validate target data. Re-enter or confirm instrument height, target height, prism type, prism constant and vertical-offset convention for each observation.
  7. Run instrument tests only now. Use the exact compensator, collimation, tracker and trunnion procedures for the instrument model.
  8. Release conservatively. Check known control again, verify the first new stake independently and obtain the project-required sign-off before resuming layout.

What not to do

  • Do not accept an “unreliable” setup because the point appears close enough.
  • Do not change a site calibration or design coordinates before preserving the original evidence.
  • Do not use an invented universal tolerance; construction tolerances are project-specific.
  • Do not assume a third control point fixes every problem. It improves geometry only when the control is correct and suitably distributed.
  • Do not change prism constants or heights after observations and then treat the original resection as valid.
  • Do not keep staking while an independent known-point check is failing.
  • Do not adjust an instrument from memory; use the current model manual and authorized service route.

When a survey prism pole is the right equipment check

An adjustable-height survey prism pole can be useful when repeated discrepancies trace to inconsistent rod height, a damaged graduation or a prism reference that does not match the crew’s convention. Choose a pole compatible with the prism and controller workflow, and establish one documented height-measuring method for the crew. A better pole cannot correct bad control, a wrong coordinate system, a poor resection or an instrument adjustment problem, so treat it as a target-setup aid rather than a cure.

Robotic total stations in the broader layout workflow

Robotic total stations are used for stakeout, construction measurement, site control, layout and as-built checks. Leica describes its TS16 platform in those terms, but the same diagnostic principle applies across manufacturers: software labels, calibration menus and allowable procedures are model-specific. Keep the instrument manual and the controller’s current help system available on site, and record which procedure produced each result.

FAQ

Should I add more control points whenever a layout is off?

Add control only after confirming the existing marks and coordinates. Additional, well-distributed observations can improve a weak resection, but adding incorrect or poorly placed points can make the solution look more convincing while remaining wrong.

Why can a point be horizontally correct but vertically wrong?

Horizontal and vertical calculations use different inputs and references. Check instrument height, target height, prism vertical offset, elevation datum and vertical collimation before changing horizontal orientation or control.

When should the instrument go to service?

After control, geometry, data and target inputs have been verified, repeat the manufacturer’s compensator, collimation and tracker tests. If significant changes persist across repeat observations or sound setups, stop production and use an authorized service center under the instrument manual.

What tolerance should the independent check meet?

Use the tolerance specified for the project, control plan or contract. Construction layout work does not have one universal tolerance that can be applied to every site, instrument or feature.
