Concrete Crack Repair: When to Seal, Route, or Inject

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Concrete cracks are not all repaired the same way. A crack that is expected to move calls for a flexible sealant, while a crack that must be filled with a rigid material may be a candidate for epoxy injection. A pavement-crack sealing workflow can include removing old sealant, routing or sawing the crack, cleaning the reservoir, adding a backer rod where appropriate, and installing new sealant. Those steps come from a pavement-maintenance guide, however, and should not be treated as a universal specification for building walls, slabs, or structural members.

The phrase “crack job” is too ambiguous to identify a particular Building Design + Construction project or article. The guidance below therefore addresses the concrete-repair question directly, while separating pavement-maintenance procedures from general building repair decisions.

Start with the repair objective

The most important decision is not the product name. It is what the repair must accomplish. A repair may be intended to keep water out, restore a continuous surface, reduce the opening’s visibility, or fill a crack with a rigid material. Those objectives can point to different methods.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Movement accommodation: If the crack is expected to open and close, the repair needs to tolerate that movement rather than lock the two sides together.
  • Rigid filling: If the objective is a strong, rigid fill, epoxy injection is described in the available concrete guidance as that type of repair.
  • Surface sealing: If the immediate concern is keeping water or debris out, routing and sealing may be the relevant workflow, especially for pavement applications.

No source establishes a universal crack-width threshold that tells you which method to use on every building. Width alone is therefore not a sufficient diagnosis. Location, movement, moisture exposure, and the purpose of the repair all matter, and a load-bearing element requires application-specific assessment.

What the two principal methods do

Method Repair character Movement behavior Evidence scope
Epoxy injection Rigid and strong crack filling Does not provide the flexible movement behavior described for polyurethane General comparison in a 2025 Concrete International excerpt; not a project-specific diagnosis
Polyurethane sealant Flexible sealing Continues to allow movement General comparison in the same 2025 excerpt; suitability depends on the crack and objective
Routed-and-sealed crack Prepared reservoir filled with sealant Depends on the selected sealant and joint design Workflow described in UFC 3-270-01, “Pavement Maintenance Guide,” dated 21 February 2018, Change 1 dated 17 March 2022; pavement scope

Epoxy injection

Epoxy injection is presented as a rigid, strong way to fill a concrete crack. That characteristic can be useful when the repair objective requires a hard filler, but it also means the method should not be treated as a universal answer for a crack that continues to move. The cited description does not establish that epoxy injection is suitable for every crack, every concrete element, or every moisture condition.

Polyurethane sealant

Polyurethane sealants are described as flexible enough to continue allowing movement. That makes the method conceptually different from rigid injection: the sealant is intended to remain effective as the crack changes. The description is general and does not prescribe a particular product, bead size, depth, or building application.

Routing and sealing

Routing or sawing creates a defined reservoir along the crack. The pavement guide’s sequence includes removing old sealant, routing or sawing the crack, cleaning the reservoir, installing a backer rod where appropriate, and applying new sealant. Because that guide addresses pavement maintenance, transfer the sequence cautiously to other construction settings. A wall, floor slab, foundation, or structural member may require a different detail and a separate evaluation.

A disciplined crack-repair workflow

The following process keeps the method choice tied to the actual repair objective instead of treating every visible line as the same defect.

  1. Identify the element. Record whether the crack is in pavement, a slab, a wall, a foundation, or another concrete component. The published routing-and-sealing procedure is specifically associated with pavement maintenance.
  2. Describe the objective. Decide whether you are trying to block water, create a flexible seal, or install a rigid fill. Do not select epoxy or polyurethane before defining this outcome.
  3. Consider movement. Ask whether the crack is expected to continue opening or closing. The available comparison distinguishes rigid epoxy from movement-tolerant polyurethane; it does not provide a universal test for movement, so a professional assessment may be needed.
  4. Check existing material. If the crack has already been sealed, the pavement workflow calls for removing the old sealant before preparing the reservoir.
  5. Prepare the crack for a sealant repair. Where the pavement procedure applies, route or saw the crack to form the reservoir, then clean it. A backer rod may be installed where appropriate before new sealant is placed.
  6. Apply the selected repair. Use a flexible sealant when continued movement is part of the objective, or use a rigid injection approach only when that characteristic matches the assessed need.
  7. Verify the result against the objective. A watertight-looking surface is not proof that a structural concern has been resolved, and a hard-filled crack is not proof that movement has stopped. Check the repair for the function you intended to achieve.

How to decide between sealing and injection

Choose a flexible sealing concept when movement is expected

The concrete comparison identifies polyurethane sealant as a material that continues to allow movement. If the crack is expected to change, a flexible repair concept is more consistent with that requirement than a rigid fill. This does not by itself establish that polyurethane is suitable for a particular wall, slab, joint, or exposure; the application still needs to be assessed.

Consider rigid injection only when rigidity is the objective

Epoxy injection is described as rigid and strong. That makes it a candidate only where a rigid fill is wanted and the crack’s behavior and location have been evaluated. The available evidence does not support presenting epoxy as a cure for every crack, nor does it provide a project-specific injection procedure.

Use routing and sealing for the pavement workflow it describes

Routing, cleaning, optional backer-rod installation, and sealant placement form a coherent pavement-crack sealing sequence. The UFC guide should not be recast as a universal building-wall specification. If you are repairing a building component rather than pavement, confirm the detail for that component before adopting the sequence.

Preparation details that affect a sealant repair

Remove incompatible or failed sealant

Old sealant can occupy the reservoir and prevent the new material from being installed as intended. The pavement procedure begins with removal, so the new repair is made against prepared concrete rather than simply covering an earlier failure.

Create a consistent reservoir

Routing or sawing defines the space that will receive the sealant. The purpose is to create a deliberate repair geometry instead of forcing material into an irregular surface opening. The cited guide does not establish dimensions for every project, so do not invent a depth or width from the pavement workflow when working on another element.

Clean before filling

Cleaning the reservoir is an explicit step in the pavement sequence. Debris left in the prepared crack can interfere with the sealant’s contact with the concrete. The guide excerpt does not state a universal cleaning method for all building conditions.

Use a backer rod only where appropriate

The pavement guidance includes installing a backer rod where appropriate. That wording matters: the component is not automatically required for every crack. Its use depends on the repair geometry and sealant detail being applied.

Limits of what can be concluded from a visible crack

A visible crack does not, by itself, reveal whether the surrounding concrete is moving, whether water is entering, or whether the element has a structural problem. The available sources do not establish a universal crack-width trigger, a building-wide inspection protocol, or a rule that every crack must be repaired.

For that reason, avoid promising that a particular material will restore structural capacity or permanently stop recurrence unless a qualified professional has assessed the element and the repair design. This caution is especially important for load-bearing members, foundations, retaining walls, and locations where a crack is accompanied by displacement, leakage, or other deterioration.

Common mistakes and how to avoid them

  • Using one material for every crack: Rigid epoxy and flexible polyurethane serve different movement behaviors. Match the method to the objective.
  • Treating a pavement guide as a building specification: The UFC document is identified as a pavement-maintenance guide. Its routing-and-sealing sequence is not automatically a wall or structural-concrete detail.
  • Skipping preparation: The cited workflow removes old sealant, forms a reservoir, cleans it, and uses a backer rod where appropriate before new sealant is applied.
  • Assuming a number settles the diagnosis: No universal crack-width threshold is established here. A measurement cannot replace an application-specific assessment.
  • Confusing appearance with performance: A filled or concealed line may still move or admit water. Judge the repair by its stated objective.
  • Overstating certainty: The concrete guidance is general. It does not identify a product, guarantee suitability, or describe a particular project.

When a professional assessment is warranted

Seek application-specific advice before repairing a crack in a load-bearing or otherwise critical element, or when the repair objective is more than cosmetic sealing. The available material does not supply a universal assessment protocol, so the person responsible for the building should provide the missing context: the element, its exposure, the observed movement, and the performance required of the repair.

A professional review is also the prudent path when a proposed repair would rely on a rigid injection but the crack may continue to move. The central distinction in the published comparison is rigidity versus flexibility; choosing between them without understanding the crack’s behavior can produce a repair that conflicts with the intended function.

What the cited documents actually establish

UFC 3-270-01, “Pavement Maintenance Guide”

The guide is identified as dated 21 February 2018, with Change 1 dated 17 March 2022. Its relevant excerpt describes pavement crack sealing through removal of old sealant, routing or sawing, cleaning, backer-rod installation where appropriate, and sealant application. Because the returned copy is a Scribd search result rather than a verified official publication copy, treat it as a pavement-maintenance reference, not as a universal building standard.

Concrete International excerpt

A 2025 issue excerpt titled “Notable Concrete Projects in Baltimore” gives the general comparison used here: epoxy injection is rigid and strong, while polyurethane sealants remain capable of accommodating movement. The excerpt does not identify a project-specific diagnosis, an individual author, a product, or a complete repair specification.

A practical decision checklist

  • Have you identified the concrete element and confirmed whether the pavement procedure is relevant?
  • Is the goal water exclusion, a flexible seal, or a rigid fill?
  • Could the crack continue to move?
  • If sealing, have old material been removed and the reservoir prepared and cleaned?
  • Is a backer rod appropriate for the chosen detail?
  • Are you relying on a crack-width rule that has not been established for this application?
  • Does the location require a qualified assessment before work begins?

If those questions cannot be answered, the repair method is not yet determined. The safest next step is to define the element and performance objective before selecting a sealant or injection material.
