In press-brake air bending, the die opening helps determine the inside radius; that radius affects how much the metal stretches and how the flat pattern must be laid out. The right setup depends on the specific stock and machine, and powered press brakes require effective safeguarding—not just careful hand placement.
How sheet metal bending works
Bending is a forming operation: force deforms sheet metal along a line to create an angle or profile. A powered press brake uses a movable ram and a bed, with a punch and die attached to form the stock. OSHA describes powered press brakes as machines used primarily for bending and forming sheet metal. The machine is distinct from its interchangeable tooling: the press provides the motion and force, while the punch and die contact the workpiece and influence the resulting geometry.
Air bending is a common press-brake approach. The punch presses the sheet into a die opening without forcing the material to conform fully to the die’s bottom shape. The resulting bend is therefore not simply the sheet wrapping around the punch nose. In AMADA’s technical article, the inside radius in air forming is described as forming as a percentage of the die opening. The opening, punch, stock and process all matter to the result.
What determines the bend radius and flat pattern?
Die opening and inside radius
In air bending, die opening is an important influence on the inside radius. AMADA cautions that an opening that is too wide or too narrow relative to the material thickness can create problems, while noting that some jobs constrain the tooling choice. There is no universal die-opening or radius setting that can be specified without details such as material, thickness, tooling and machine.

AMADA describes the inside radius as central to precision: “Understanding this difference is essential, as the inside radius of the bend is the heart of any precision sheet metal part in which a bend is made.” Treat radius as a design and setup value to establish for the actual job, rather than assuming the punch nose alone dictates it. AMADA’s technical article on bending sharp on a press brake discusses the relationship between air forming, die opening and radius.
Stretching and flat-pattern allowance
Metal elongates through a bend. The amount of elongation changes with the bend radius, so a flat pattern needs compensation: bend allowance or bend deduction is used to account for the material consumed or stretched through the bend when laying out the part. A value chosen without the material, thickness, bend angle, tooling and process is not reliable. Confirm the layout method and inputs for the actual part and press-brake setup.

Grain direction
Grain direction can affect bending and may influence how parts are nested on a sheet. AMADA’s press-brake material identifies bending with or against the grain as a factor, but does not establish a universal quantitative rule or a guaranteed minimum radius. Check the material and part requirements rather than treating grain direction as an automatic pass-or-fail rule. AMADA’s press-brake overview discusses grain direction and part nesting.
Choosing a bending approach and tooling
A powered press brake, a manual bending brake and other forming approaches are equipment categories, not a universal ranking. Select an approach by checking the requirements of the part and the limits of the specific machine. The available technical sources do not establish comparative capacity figures for these equipment classes, so verify ratings and operating limits in the manufacturer’s documentation.

- Material and thickness: Confirm the stock specification and whether the selected process and tooling are suitable for it.
- Workpiece dimensions: Check the required width and size against the machine’s documented capacity and handling requirements.
- Geometry: Establish the required inside radius, bend angle and any other profile constraints.
- Tooling: Match punches and dies to the press-brake interface, material, thickness and geometry. Die opening is relevant to the formed radius in air bending.
- Production needs: Consider the repeatability required and expected production volume when selecting equipment and process.
- Safety and handling: Account for safeguarding, stock movement and the method for loading and removing the workpiece.
Do not infer machine tonnage, maximum thickness or working width from a general description of press-brake bending. Those limits depend on the specific equipment and must come from its manufacturer.

During powered press-brake operation, the operator may select and install dies, position stock, initiate a cycle and remove the formed part. The ram and tooling create point-of-operation hazards, and accidental cycling or moving stock can expose an operator to injury. OSHA cautions: “Although most press brake operations do not require the operators to place their hands or any part of their body into the point of operation, exposure to point of operation injuries still exists.”

OSHA’s powered press-brake eTool identifies safeguarding approaches that include presence-sensing devices, two-hand controls, pullback devices and restraint devices. The appropriate safeguarding depends on the machine and operation. Follow the equipment instructions and applicable workplace safety requirements; keeping hands clear alone is not a complete safeguarding plan. Checks to make before a bend
- Define the part: Specify material, thickness, workpiece size, bend angle and required inside radius.
- Confirm machine limits: Check the specific machine’s manufacturer documentation for capacity and operating requirements.
- Match the tooling: Verify punch and die compatibility with the machine and workpiece; consider die opening in relation to the stock and desired bend.
- Set the flat pattern: Account for material stretching through the bend using bend allowance or deduction appropriate to the job.
- Check grain direction: Include it in the design or nesting decision where relevant, without assuming a universal outcome.
- Review safeguards and handling: Confirm the required press-brake safeguards and safe workpiece movement before cycling the machine.
