Choose a TIG filler rod by first confirming the base-metal alloy and the weld’s service requirements; then select a compatible filler classification and a diameter you can feed comfortably for the part thickness. There is no single all-purpose rod for steel, stainless steel, and aluminum. In this guide, “TIG rod” means filler metal—not the tungsten electrode that creates the arc.
Filler rod and tungsten do different jobs
The tungsten electrode carries the arc in TIG welding. Filler rod is a separate metal added by hand when the joint needs reinforcement, gap filling, or particular weld properties. Some TIG joints may be made without added filler, but when filler is needed, its alloy must suit the base metal and the application. ESAB’s TIG process guide describes feeding filler at the pool’s leading edge within the shielding-gas envelope.
Choose a filler alloy for the material and service
The classifications below are starting points tied to the materials and applications in manufacturer guidance—not universal compatibility rules. Confirm the exact base-metal grade, required properties, and service environment before choosing.

When more than one filler looks plausible
Compare candidates in this order: base-metal compatibility, required strength and ductility, corrosion or other service conditions, then post-weld appearance and available rod diameter. Appearance can be a practical constraint: the anodizing difference Miller notes for ER5356 and ER4043 may matter on a visible aluminum repair.

Choose rod diameter separately from alloy
Alloy classification answers what filler metal may suit the material and application; diameter is a separate choice shaped by part thickness and how you will feed the rod. A larger rod does not make an incompatible alloy suitable.
- Aluminum repair: Miller says filler diameter should match part thickness and gives 3/32 inch and 1/8 inch as common sizes in its repair guidance.
- ER70S-2: Lincoln lists cut-length options of 1/16, 3/32, 1/8, and 5/32 inch.
These examples show common sizes, not a universal thickness-to-diameter formula. Use the material and joint requirements, along with the applicable welding procedure, to settle the choice.

Keep filler clean and inside the shielding gas
Oil and surface oxide can compromise filler cleanliness. ESAB advises removing them and feeding the rod at the leading edge of the weld pool within the shielding-gas envelope. For aluminum filler specifically, Miller recommends cleaning with a pad and cautions against sandpaper because it can introduce impurities.
- Keep filler free of oil and surface contamination.
- Feed the rod within the shielding-gas coverage rather than outside it.
- For aluminum filler, follow Miller’s pad-cleaning guidance instead of using sandpaper.
Use the project specification for critical or unfamiliar work
Manufacturer examples help narrow a choice, but they do not establish a complete compatibility chart for every alloy, joint design, service environment, or code requirement. For code-governed, safety-critical, or unfamiliar work, confirm the material identification and use the applicable project specification and qualified welding procedure rather than relying on a generic rod chart.
