How to Make an Adjustable Miter Bar for a Table-Saw Jig

Make a shop-fitted wooden miter bar with flexible tabs and setscrews, or compare it with a routed-slot design and a discontinued commercial option.

To make an adjustable wooden miter bar, cut a hardwood strip to fit loosely in your saw’s miter slot, add flexible tabs and setscrews, then expand the tabs just enough to remove side play while keeping the bar free-sliding. Measure your own slot first: WOOD Magazine says most slots are 3/4 inch wide, but that is not universal.

What you need to know before making one

An adjustable miter bar fits a table-saw slot and can be attached beneath a sled or jig. Its adjustment compensates for a small amount of clearance between the bar and the slot. The goal is not a press fit: the bar should travel smoothly without wobbling sideways or binding.

WOOD Magazine’s main method uses a 3/8-inch-thick hardwood strip—hard maple is preferred—cut about 1/64 inch narrower than the measured slot. Its March 6, 2025 instructions describe a bar designed around a particular saw’s slot, not a guaranteed fit or accuracy result for every machine. Make the flexible-tab version

Materials and tools

  • Hardwood stock, preferably hard maple, at least 3/8 inch thick
  • Three 1/8-inch setscrews
  • A saw for ripping the strip and cutting kerfs
  • A drill and a 1/8-inch bit
  • A measuring tool suitable for checking the miter slot

Cut and adjust the bar

  1. Disconnect the saw from power. Keep it disconnected while measuring, fitting and adjusting the bar. Follow the safety instructions for your particular saw and jig.
  2. Measure the slot. Check the width of the slot where the bar will run; do not assume it is exactly 3/4 inch. Measure its depth as well so the bar will not sit too high or interfere with the workpiece or jig.
  3. Rip the hardwood strip. Make it 3/8 inch thick and about 1/64 inch narrower than the measured slot. This initial clearance gives the bar room to slide before adjustment.
  4. Cut three J-shaped kerfs. These kerfs form flexible tabs in the bar. Follow the geometry shown in WOOD Magazine’s method; the kerfs must leave the tabs intact and able to flex.
  5. Drill a hole in each tab. Drill a 1/8-inch hole into each tab, stopping short of drilling through the kerf.
  6. Install the setscrews. Thread one 1/8-inch setscrew into each hole. The screws should bear against the tab so that tightening them pushes it outward.
  7. Test the fit and adjust incrementally. Place the bar in the slot and slide it to check for side-to-side movement. If it is loose, tighten the setscrews until they bottom out; further tightening pushes the tabs outward. Adjust only enough to remove side play while preserving a smooth slide.
  8. Attach the fitted bar to the jig. Once the bar moves freely without side-to-side play, fasten it to the sled or jig using a layout that keeps it aligned with the intended travel.

WOOD Magazine describes the desired result this way: “When the bar slides freely in the slot with no side-to-side play, the fit is perfect.” That is a fitting target, not a promise that the bar will make every jig accurate; the result depends on the particular slot, bar and care taken during fitting.

Another wooden design: routed expansion slots

A separate WOOD Magazine design, published July 19, 2023, adjusts the bar with expansion slots rather than J-shaped flexible tabs. It uses 3/8-inch maple strips cut for a loose fit in a 3/4-inch slot. This approach involves more precise slot machining and threaded holes. The dimensions below belong to that method; do not combine its steps with the J-kerf design.

  1. Cut a 3/8-inch maple strip for a loose fit in the slot.
  2. Drill 3/16-inch holes to form the ends of the expansion slots. Place the slots 3/16 inch from one edge, with one centered and one near each end.
  3. Connect the holes using a 1/8-inch straight router bit to create the expansion slots.
  4. Drill and tap 10-24 threads into the side of the bar, centered on the slots.
  5. Install 1/2-inch setscrews and use them to adjust the bar’s width in the slot.

This version calls for accurately routing the slots and tapping 10-24 threads. The tab version instead requires carefully cut J-shaped kerfs and holes that do not break through those kerfs. Fit and safety checks

For a useful setup check, Grizzly’s H7583 tenoning-jig manual says to disconnect the saw, insert and slide the guide bar to assess play or tilt, adjust the screws evenly, and retest. It also calls for keeping the miter slot and table clear of burrs and debris. Those are sensible checks, but the manual’s adjustment procedure is specific to that jig; follow your own equipment’s instructions. See the Grizzly H7583 manual.

  • Do not force a tight bar through the slot. Back off the adjustment until it slides freely.
  • If the bar rocks or shifts sideways, check for debris, burrs, uneven adjustment or a bar that does not match the slot.
  • Keep hands clear of the blade during fitting and testing, and follow the saw and jig manuals before reconnecting power.
  • Grizzly warns not to remove the T-slot washers from the guide-bar ends on its H7583 jig because the jig could come loose during kickback. That warning applies to that jig; do not treat it as a universal design feature of every miter bar.

Should you build one or buy one?

A shop-made bar lets you size the fit to your machine, but it requires careful machining and adjustment. A purchased adjustable bar may save fabrication work; verify that its dimensions and mounting arrangement match your saw and jig. The available sources do not establish a controlled accuracy or durability comparison among these options.

Kreg lists it for standard 3/8 x 3/4-inch miter slots, but marks the model discontinued. Check current availability and verify any replacement’s dimensions before purchase: Kreg product page.

The Kreg specifications show that adjustable commercial bars are a product category, not that this particular discontinued model is currently available or suitable for every saw. For any alternative, check slot width and depth, bar length and material, adjustment mechanism, mounting-hole pattern and current stock before ordering.
