The Make: project is a useful example of that method, but its December 18, 2012 tutorial (also marked May 21, 2015) describes one build—not a tested safety standard or a guarantee that the same components are still available.
Materials and tools
The featured Make: build uses upholstery foam for the structure, fake fur for the exterior, and foam-compatible spray adhesive to join the foam. Its other materials and basic tools are:
- Vinyl for the nose and cross-stitch thread
- Screen material, speaker covers, and a small cooling fan
- Scissors, a sewing needle, and a utility or craft knife
These are the components in the example, not a required kit. Forest Puppets’ Walk-About Puppetry 101 describes other possible bases, including a helmet, plastic mesh, or balaclava, and see-through eye materials such as buckram, crinoline, vinyl mesh, or nylon hose. Those options change the fit, shape, visibility, and construction approach; the guide does not report controlled comparisons between them.
Build and fit the foam shell
1. Block out the shape and hollow the interior
Cut upholstery foam into squares and stack them until the rough block reaches the intended width and height. Sketch the head’s silhouette, then remove material from the inside in layers to create room for the wearer. Try the pieces on during shaping to check fit; do not wait until the shell is finished to discover that it is too tight or sits poorly.

2. Carve the outside gradually
Refine the exterior in small cuts, checking the silhouette and balance as you go. The Make: example notes that a foam head can become top-heavy and keeps the lower edge down against the shoulders. Check that the wearer can turn and move comfortably before committing to the final shape.
Plan vision and ventilation before finishing
Decide where the wearer will see and how air will move through the head before attaching eye pieces, fur, or other details. The example uses a mouth air channel, speaker-cover eyes that also serve as vents, and a small fan. The separate Forest Puppets guide recommends at least two ventilation points and says an installed fan should blow outward. These are construction suggestions, not proof that a particular arrangement provides adequate cooling, breathing airflow, or visibility.

Have the intended wearer check the actual view through the chosen openings before gluing eye covers in place. Mascot Junction’s Caring for Your Costume warns that its commercial costumes impair peripheral vision and hearing. A homemade head can likewise limit awareness, so fit and movement checks should take place in a clear area with supervision as appropriate; avoid wearing it around traffic, machinery, stairs, or crowded movement.
Join the foam and cover the head
3. Bond the shell after fit and openings are settled
Once you are satisfied with the hollowed interior, ventilation, and view, bond the foam layers with adhesive intended for rubber-based foam. Complete the final carving before adding the covering so the fur does not have to compensate for an unfinished shape.

4. Apply fur and details
The Make: builder covers the head in fake fur, attaching smaller sections before larger ones and placing seams near folds or toward the back where possible. The example uses black vinyl for the nose. Keep spray adhesive out of the vents and fan, and use it in a well-ventilated area. Ears are optional: the tutorial describes fabric-covered ears sewn on with a curved upholstery needle and thick thread.

- Confirm the wearer can see through the intended openings and that the openings remain unobstructed after covering.
- Check that ventilation points are open and, if fitted, the fan is clear of glue and oriented to blow outward.
- Recheck fit, balance, and shoulder contact while the wearer turns and moves in a clear space.
- Do not assume the fan makes the head cool or safe for extended wear; the cited build reports no performance testing.
Make: estimates the project at “30 to 40 hours (maybe longer :)”. That is the tutorial’s own uncertain estimate, not a measured average. Its full matching body suit is a separate extension of the head project.
