Don’t Let Bad Dovetails Happen to You: Diagnose the Fit Before You Adjust

A poor dovetail fit is easier to fix when you identify the symptom first. Check jig, bushing, and bit compatibility, keep the stock secure, and test adjustments on scrap.

A poor-fitting dovetail usually has a diagnosable cause: an incompatible jig, bushing, or bit; an insecure or misaligned setup; or a cut that is too tight, loose, deep, or shallow. Identify the symptom first, then make a cautious test cut before changing anything. The steps below focus on router-jig work, with a separate hand-cut workflow for woodworkers who prefer to lay out and cut the joint themselves.

Start by identifying the fit problem

Don’t force the joint together or immediately change bit height. First note how the joint behaves. A joint that is too tight, too loose, too deep, or too shallow calls for a different diagnosis, and an adjustment that helps one setup may not suit another.

  • Too tight: The parts resist fitting together. Check setup and make a test cut; on the drawer-jig setup described by Woodcraft, raising the bit slightly makes the cut shallower and the joint looser. Treat that as guidance for the relevant setup, not a universal setting. Woodcraft’s router-dovetailed drawer guide.
  • Too loose: The mating parts do not hold a close fit. Recheck the jig, template, bushing, bit, and workpiece positioning before changing the cut. The sources do not establish one adjustment that corrects looseness across jig designs.
  • Too deep or too shallow: Check bit installation and depth against the instructions for the router, bit, and jig. Do not assume that bit height alone controls every aspect of fit; jig design and bit angle affect available adjustments.

Keep the pieces square as you test-fit them. Wiggling a joint can crush the wood fibers and make it harder to judge the true fit. Canadian Woodworking’s dovetail-jig guidance.

Check the router-jig combination before cutting

A router-cut dovetail depends on the relationship among the jig or template, the router’s guide bushing, and the dovetail bit. Confirm that each part is correct for the others using the manufacturers’ instructions. A bit that fits the router is not automatically compatible with a particular jig, and a bushing that fits the router may not fit the template as required.   1. Check the jig and template instructions for the required bit and guide-bushing combination.
  2. Verify that the bit is installed correctly and set to the specified depth, using the router and bit instructions.
  3. Clamp the stock securely in the jig and confirm its position before routing.
  4. Make a test cut in scrap of comparable stock and assess the fit before cutting project parts.

There is no single bit-height or depth setting supported for every jig. Follow the instructions for your particular equipment rather than transferring an adjustment from another setup.

Keep the cut controlled and supported

Keep the router level on the jig’s guide fingers throughout the cut. Tilting or losing control can spoil the cut; insecure work can also create a safety hazard. Woodcraft’s router safety guidance emphasizes router control and secure workholding. Follow the router, bit, and jig manuals, and use the protective equipment they require.

  • Use a sharp bit; dull cutting edges can worsen cut quality.
  • Support the workpiece and clamp it securely before routing.
  • Where the bit exits short grain, consider a backing board to support the vulnerable edge and reduce tear-out.
  • Thin, long bits are fragile; Woodcraft advises small depth increments for such bits. Follow the bit maker’s directions and do not take a large cut simply to correct a fit.

These precautions help preserve the cut and control the work, but they do not replace the setup instructions for a particular jig.

Use a test cut to make a cautious adjustment

Once the setup checks out, test on scrap rather than altering finished parts. If the test joint is too tight, the cited Woodcraft drawer-jig guidance is to raise the bit slightly, making the cut shallower. Make a small change, recut scrap, and test the fit with the pieces square. The amount and direction of adjustment can depend on the jig and bit, so consult the relevant manual before applying it.

If a test joint is loose, too deep, or too shallow, do not copy the tight-joint adjustment. Revisit the tool combination, bit installation, depth, and workpiece positioning, then use the jig maker’s troubleshooting instructions for that specific symptom.

Hand-cut dovetails use a different workflow

If you are cutting by hand rather than using a router jig, treat it as its own process: prepare the stock, lay out the joint, saw the cuts, and remove waste with chisels. Choose the method that fits your work

Consideration Router and jig Hand-cut
Fit and repeatability Depends on correct jig, template, bushing, bit, and setup; verify with test cuts. Depends on preparation, layout, sawing, chiseling, and practice.
Setup and compatibility Requires compatible router-jig components and adherence to their instructions. Uses a separate prepare-layout-saw-chisel workflow.
Work support and tear-out Secure the stock, keep the router level, and consider a backing board at vulnerable exits. A cutting gauge can sever fibers at shoulders to help reduce cross-grain tear-out.
Layout and skill Follows the jig and template arrangement. Requires laying out the joint and developing hand-cutting skill through practice.

The available guidance does not provide a quantified head-to-head comparison, so neither method can be called faster or more accurate for every woodworker. For router-jig work, compatibility and controlled setup are the first checks; for hand-cut work, follow the distinct layout-and-cut sequence.
