A drill press, a firmly clamped workpiece, slow speed, and regular chip clearing help control burning and tearout.
Choose the cutter for the hole you need

The size ranges and tool comparisons in this table are those reported in WOOD Magazine’s article “Hints for Huge Holes,” updated February 27, 2025; they are not a survey of every tool currently available.
Set up for a controlled cut
- Use a drill press when practical. It keeps a large cutter aligned more easily than freehand drilling.
- Clamp the workpiece to the table. Do not rely on hand pressure to keep it from spinning or shifting.
- Run large cutters slowly. WOOD Magazine recommends about 250 rpm or less to help minimize burning. Treat that as its general guidance, not a universal speed specification for every cutter, material, or machine.
- Clear chips during deep boring. Withdraw the bit periodically so packed chips do not obstruct the cut.
Reduce tearout on a through-hole
With a circle cutter, stop before cutting all the way through. Turn the workpiece over, place the pilot bit in the guide hole, and finish from the opposite face. The remaining thin layer is less likely to tear out as the cutter exits.
Enlarge a hole with a router
- Bore a smaller starter hole.
- Use a rabbeting bit to cut a rabbet around the opening.
- Replace it with a pattern-routing bit. Its bearing follows the rabbet to guide the enlarged cut.
- Repeat the rabbet-and-pattern-bit sequence if you need a larger opening.
WOOD Magazine gives this example: a 1 5/8-inch starter hole with a 3/8-inch rabbet produces a 2 3/8-inch opening. For a blind hole, the pattern bit’s cutting depth limits how deep you can route. The article describes temporarily building up the workpiece surface with scrapwood when needed; calculate the buildup so the routed depth relative to the original surface is the one you want. For a through-hole, routing from both sides is an option.
