3D Printing in the AEC World: 11 Practical Tips for Reliable Results

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Mastering 3D printing in architecture, engineering, and construction (AEC) is less about buying a printer than designing a dependable workflow. Test a representative model against a real deadline, verify resolution and reliability, confirm that design software produces clean printer instructions, and decide whether buying, leasing, or outsourcing gives your firm the right combination of cost, capacity, control, and safety.

The 11 practices below come from practitioner guidance published by Building Design + Construction on June 22, 2015. The advice remains useful as a workflow checklist, but the equipment prices, named providers, and technology-readiness observations are historical. They are not current product specifications or market prices.

What “mastering” 3D printing means in an AEC practice

A printer is only one part of the production system. A usable system also includes model preparation, slicing or other tool-path software, materials, post-processing, staff time, ventilation, maintenance, approval rules, and a way to judge whether a physical model improves a project outcome. A fast machine that produces unreliable parts, creates unacceptable odor, or cannot interpret the firm’s design files is not a successful purchase.

Start with the purpose of each print. A massing study, a detailed façade mock-up, a coordination aid, and a client presentation model have different tolerances for detail, surface finish, strength, cost, and turnaround. Compare printing with foam, card, CNC work, conventional model-making, or a digital-only review rather than assuming that every physical artifact is valuable.

Paul Audsley, Associate AIA, Principal, and Director of Digital Practice at NBBJ, described the benefit this way: “The magic happens when a designer doesn’t think twice about creating a physical artifact, and then goes back to the digital world to make adjustments,” The objective is a short, repeatable loop between digital design and physical testing, not a printer that sits idle or becomes a bottleneck.

1. Test production speed with a real project file

Manufacturers’ headline throughput does not tell you when your model will be ready. Geometry, support structures, layer settings, material changes, failed jobs, curing or drying, and post-processing all affect the elapsed time. A small demonstration cube can be misleadingly quick.

Run a representative trial

  1. Select a file that resembles your normal work in size, wall thickness, detail, and material.
  2. Record file preparation, machine setup, print time, monitoring, removal, cleanup, curing or drying, and any rework.
  3. Repeat the test enough times to expose setup variation and at least one likely failure mode.
  4. Compare the measured cycle with the project’s review date, shipping requirement, and staff availability.
  5. Document a fallback, such as a second machine, an outside service, or a simplified model, before promising a delivery date.

The 2015 article reported that Kohn Pedersen Fox Associates’ New York and London offices produced up to 250 models per month. That is a dated example from one firm, not an industry average or a capacity promise for your office. Use your own measured cycle time to set a realistic monthly limit.

2. Check noise, odor, and the office environment

Noise and emissions can turn a technically successful print into an office problem. Fans, motors, pumps, powder handling, solvents, resins, adhesives, and finishing operations affect people who did not choose to work beside the equipment. Visitors may encounter the same conditions during client meetings.

Plan the physical setup

  • Choose a location that does not obstruct circulation or emergency access.
  • Check the printer and material documentation for ventilation, temperature, humidity, and handling requirements.
  • Separate printing and post-processing from desks, meeting rooms, food areas, and public paths where practical.
  • Decide how staff will store, label, and dispose of uncured, dusty, sharp, or solvent-contaminated material.
  • Observe the complete process, not only the machine while it is printing; cleanup may be the noisiest or most noticeable stage.

Include facilities staff and the people who will share the room in the decision. A machine that is acceptable for an isolated workshop may be disruptive in an open-plan design studio.

3. Evaluate reliability and resolution together

Resolution on a specification sheet does not guarantee a clean architectural model. Reliability determines whether that resolution is delivered repeatedly, on schedule, and across the geometries your teams actually produce. Ask for documentation that defines how resolution is measured and what settings, materials, and orientations are required.

Evidence to request from a vendor

  • Resolution information for the material and process you would use, including limitations on fine features and unsupported spans.
  • Failure rates or service records that are relevant to the proposed workload, where the vendor can provide them.
  • References from recent customers using the equipment for comparable architectural or engineering work.
  • Maintenance intervals, calibration requirements, expected consumables, and the response process when a job fails.
  • Sample parts printed from geometry similar to your own, rather than only idealized demonstration pieces.

The article recounts an early Gensler printer that had reliability and resolution problems before an upgrade. That 2015 experience illustrates why a low purchase price or an impressive sample is not enough; it is not a current benchmark for any particular machine.

4. Judge value, not price alone

Purchase price is only one component of cost. Add software, materials, failed prints, finishing equipment, maintenance, staff time, training, ventilation changes, floor space, and downtime. Then compare that total with the value of faster design iteration, fewer outsourced orders, better client communication, or improved coordination.

Historical prices in context

Figure reported in the 2015 article What it represented How to use it
$6,500 A printer price cited in the article’s market examples Historical context only; not a current quote or specification
$37,000 Gensler’s initial purchase, as reported in the article A dated anecdote about one firm’s experience
$90,000 Gensler’s later upgrade, as reported in the article A dated anecdote, not a recommendation or present-day cost benchmark

These figures show why “cheap” and “expensive” are both poor substitutes for fit. The article describes inexpensive equipment that failed and expensive equipment that also disappointed. Compare vendors on delivered reliability, support, compatibility, and total operating cost for your workload.

Build a simple value calculation

Estimate annual internal demand, the cost of staff time per job, expected consumables and maintenance, and the cost of an outsourced equivalent. Include the financial effect of a missed review or a failed presentation model. If the numbers are uncertain, run a pilot and replace assumptions with measured data.

5. Verify software and file compatibility before committing

A successful workflow must translate design data into instructions the printer can execute without introducing errors. Problems can arise during export, mesh conversion, repair, slicing, support generation, scaling, orientation, or material assignment. A file that looks correct in a modeling package can still print with missing faces, inverted normals, thin walls, or unexpected voids.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Test the complete software chain

  1. Export a representative model from each major design platform used by the team.
  2. Open it in the proposed preparation and printer software and check units, scale, orientation, wall thickness, and closed geometry.
  3. Generate supports or other machine instructions, then inspect the preview layer by layer.
  4. Print a controlled test and compare dimensions and details with the digital model.
  5. Repeat the workflow with more than one software package or printer when feasible; compatibility that works on one combination may fail on another.

Record which file formats, plug-ins, versions, and repair steps are required. A documented handoff reduces the risk that only one employee knows how to turn a design file into a printable job.

6. Consider leasing when ownership is not yet proven

Leasing can spread early costs and provide a path to capacity while a firm learns its actual demand. It may be useful when the practice expects growth, wants support from a trusted provider, or is not ready to commit capital to equipment that could become obsolete or underused.

Read the agreement as an operating document

  • Confirm the lease term, renewal conditions, buyout language, and any minimum volume or usage commitment.
  • Identify who pays for materials, routine maintenance, calibration, repairs, software, and replacement parts.
  • Check service-level commitments, loaner arrangements, training, and response times for failed equipment.
  • Clarify what happens to stored files, settings, and data when the lease ends.
  • Compare the total lease cost with ownership and outsourcing over the same period and expected workload.

Leasing changes the financial and support relationship; it does not remove the need to test speed, noise, resolution, reliability, and compatibility.

7. Compare outsourcing with owning or leasing

External printing is sensible when demand is irregular, models exceed the firm’s equipment, specialist materials are needed, or the practice does not want maintenance responsibility. It can also provide extra capacity during deadlines. The trade-offs are less immediate control, shipping or queue time, and the need to protect project information.

The 2015 article mentioned services including Shapeways and Ponoko as examples of outsourcing. Their availability, capabilities, pricing, and terms must be checked independently before use; the historical mention is not a current endorsement.

Decision dimension Buying equipment Leasing equipment Outsourcing
Expected volume Best considered when recurring volume can keep equipment productive Useful when capacity is needed but capital commitment should be managed Useful for irregular or overflow demand
Model size and complexity Limited by owned machine and materials Limited by leased machine and materials Can access larger or more specialized capabilities
Turnaround and control Immediate scheduling control, subject to queue and maintenance Immediate scheduling control, subject to lease support Depends on provider queue, production, and delivery
Maintenance responsibility Firm owns maintenance and failure risk Agreement determines the division of maintenance and support Provider operates the production equipment
Software and file workflow Firm must validate its own complete chain Firm must validate the leased system’s chain Provider requirements must be met and files transferred securely
Experimentation Easy to reserve internal capacity for rapid iterations Possible, subject to usage terms and available capacity Requires budget, scheduling, and approval for each external job

Compare expected volume, total cost over the relevant period, model dimensions, required resolution, reliability, turnaround, staff capacity, office conditions, and the amount of control your designers need. Put an internal approval step around external orders so convenience does not bypass project governance.

8. Establish firm protocols for jobs and capacity

Without clear rules, a printer becomes a first-come, first-served resource. A low-priority experiment can consume the capacity needed for a client milestone, while an urgent job can displace maintenance and increase failure risk.

Define the minimum operating rules

  • Submission: specify who may submit a job and what information the request must include, such as project, purpose, material, dimensions, deadline, and estimated duration.
  • Approval: assign a project or operations owner to approve cost, data handling, and schedule.
  • Capacity: reserve time for committed deliverables, maintenance, and controlled experimentation.
  • File control: retain the approved version, settings, and final output so a repeat print can be made.
  • Closeout: record actual time, material use, failures, and lessons for future estimates.

These controls should make responsibility visible, not create so much friction that designers stop testing ideas.

9. Protect a deliberate allowance for experimentation

Iterative physical work is one of the reasons to print in-house. If every minute and gram of material is reserved for approved deliverables, designers may avoid useful experiments and the firm will learn slowly. The 2015 article suggested reserving 10–15% of printing budget or time for exploration. That percentage is an editorial suggestion, not a research-derived benchmark or industry standard.

Make experimentation accountable

  • Label exploratory jobs with a project or research purpose.
  • Use a lightweight approval path rather than the full client-deliverable process.
  • Set a monthly or quarterly allowance that can be adjusted after reviewing actual use.
  • Capture what changed in the digital model as a result of the physical test.
  • Stop experiments that no longer answer a design question, even when capacity remains.

The goal is a measured design loop, not unlimited discretionary printing.

10. Check whether printing fits the client and the business

Not every client wants a physical model, and not every construction or engineering task benefits from one. A printed object can clarify massing, circulation, assembly, or stakeholder decisions, but it can also consume time without changing the decision. Ask what the recipient needs to understand and whether a physical artifact is the most effective way to show it.

Use a purpose test before approving a model

  • What decision will this model support?
  • Who will use it, and what level of detail can that person interpret?
  • Will the model be handled, transported, photographed, or displayed?
  • Would a digital review, drawing, rendering, sample material, or simpler physical model answer the same question?
  • What is the consequence if the print is late or a feature is approximate?

Discuss these questions with the client and project team before selecting equipment or material. A technically impressive model is not automatically a valuable deliverable.

11. Treat building components and large-scale printing as separate opportunities

Printing a presentation or study model is not the same as printing a structural, façade, or other building component. Components introduce requirements for material performance, tolerances, codes, quality assurance, installation, durability, and liability. They need a different business case and validation process.

The 2015 article also discussed experimental large-scale and drone-mounted printing as possible directions and described the supporting research as preliminary. Those observations should not be read as evidence that such approaches are commercially ready now. Before moving beyond models, define the regulated performance requirements, test protocol, responsible engineer, inspection plan, and approved use case.

Mike Gwyn, President of Leidos Constructors and Senior Vice President of Leidos Engineering, captured the caution for complex work: “We do more manufacturing and heavy-industry engineering, and are dealing with complicated plans, so 3D printing is still a ways away for us,” The appropriate response is not to dismiss the technology, but to separate a promising experiment from a production commitment.

  1. Define the decision: write the project question, audience, required detail, dimensions, material, and deadline.
  2. Measure demand: estimate recurring and peak volume, including likely iterations and urgent work.
  3. Choose the control level: decide whether the firm needs immediate internal scheduling or can use a provider’s queue.
  4. Run evidence-based trials: test speed, dimensional accuracy, resolution, failure recovery, software handoff, noise, odor, and finishing on representative files.
  5. Price the whole workflow: include staff time, consumables, maintenance, facilities changes, support, shipping, and the cost of failed or late models.
  6. Set governance: assign submission, approval, capacity, file-retention, safety, and closeout responsibilities.
  7. Review after the pilot: compare promised and actual cycle times, failure causes, useful design changes, and total cost before expanding.

Charles Overy, LGM3D Director and CEO, described the service-provider perspective succinctly: “We’re selling capacity,” That framing is useful whether the capacity is internal or external: manage it as a production resource with a measurable demand, queue, cost, and service level.

Common warning signs and corrective actions

  • Jobs routinely miss reviews: repeat the representative speed test, include post-processing, and reduce scope or add a fallback route.
  • Prints look good but fail in use: revisit orientation, wall thickness, supports, material choice, and the stated resolution conditions.
  • The office avoids the machine: investigate noise, odor, access, ventilation, and cleanup rather than assuming staff resistance is the problem.
  • Only one person can prepare files: document the software chain and have another employee complete a supervised print.
  • Costs feel unpredictable: log material, staff time, failures, maintenance, and outsourcing invoices by project.
  • Experiments crowd out commitments: enforce approval and capacity rules while preserving the planned experimentation allowance.
  • Clients do not use the model: return to the purpose test and compare the print with a simpler or digital alternative.

Bottom line

Reliable AEC 3D printing comes from treating the printer as one element of a managed design-and-production workflow. Test real files and deadlines, verify software and output quality, account for the office environment and total cost, and choose ownership, leasing, or outsourcing according to volume and required control. Keep formal approval rules, but protect measured space for experimentation. The historical guidance is strongest as a decision checklist; current equipment, prices, services, and regulatory requirements still need direct verification for the project and region involved.
