It uses a low-voltage DC current, water, washing soda, and sacrificial mild steel to loosen iron oxide without grinding away good metal.
What it does not do is restore strength. If rust has eaten into a deck connector, stair bracket, railing post, beam plate, column base, anchor bolt, or critical fastener, electrolysis may make the part look cleaner, but it will not put lost steel back. On our job sites, we treat corrosion as a condition assessment first and a cleaning problem second. A rusty wrench is a good electrolysis candidate. A deeply pitted structural connector is a replacement candidate.
For a homeowner with a garage or small shop, the realistic 2026 cost is about $20 to $90 if you already own a usable charger or DC power supply, and about $80 to $250 if you need to buy the power source and basic supplies. The operating electricity cost for a small tank running 8 to 24 hours is usually well under $1. The real cost is setup time, cleaning, drying, and applying a protective finish before flash rust starts.
How Electrolysis Removes Rust
Rust is iron oxide. In an electrolysis tank, the rusty steel part becomes the cathode, which means it connects to the negative lead. A sacrificial piece of mild steel becomes the anode, which connects to the positive lead. The water and washing soda carry current between them. As current flows, rust loosens from the workpiece and a black residue forms on the surface. That residue still has to be scrubbed off after treatment.

The basic setup is simple: a nonmetallic container, clean water, sodium carbonate washing soda, mild-steel sacrificial anode material, insulated copper leads, and a low-voltage DC power source. A common DIY electrolyte ratio is about 1 tablespoon of washing soda per gallon of water. A 5-gallon bucket usually needs about 5 tablespoons. Adding much more washing soda does not make the rust disappear twice as fast; it can make the bath messier, more conductive, and harder on a small charger.
Electrolysis works best on iron and carbon steel. It is not the right method for aluminum, zinc die-cast parts, chrome-plated decorative pieces, sealed bearings, electrical assemblies, tools with trapped cavities, or parts that cannot be dried completely afterward. It also is not a shortcut for restoring structural steel that has lost measurable thickness.
Good Candidates and Bad Candidates
Good candidates
The best candidates are removable ferrous items where preserving shape matters more than speed. Examples include chisels, wrenches, pliers without plastic grips, plane bodies, cast-iron table saw parts, old hinges, gate latches, blacksmith tools, brackets, small mower parts, vise jaws, and vintage hardware. Electrolysis is useful when wire-wheeling would round over edges, erase stamped markings, or chew up decorative detail.
Cast iron can also be cleaned this way, including certain cookware, but only in a clean tank. Do not put cookware into a mystery bath that has been used with lead paint, automotive oils, stainless-steel anodes, galvanized metal, or unknown shop waste. After electrolysis, cast iron cookware needs thorough scrubbing, fast drying, and proper seasoning.

Do not use electrolysis on aluminum, chrome-plated trim, zinc die-cast parts, plated decorative hardware you want to keep bright, springs with unknown metallurgy, electrical motors, electronics, sealed bearings, or assembled tools with wood handles. The solution can creep into seams, pockets, and trapped cavities. If you cannot rinse and dry the part completely, it may rust again from the inside.
Be especially careful with construction hardware. If a joist hanger, post base, anchor strap, railing bracket, stair connector, beam seat, lag screw, bolt, or washer shows deep pitting, section loss, cracking, swelling, distortion, or thinning, replace it with code-appropriate hardware. Cleaning it for reuse is the wrong goal. Rust removal is not structural repair.
What You Need for a Small Electrolysis Tank
A 5-gallon bucket is enough for many tools and small hardware batches. For longer pieces, use a rigid plastic tote or trough. The container must be nonmetallic. Do not use a steel bucket; it can become part of the circuit and create a shock, short, or corrosion problem.
A basic shopping list looks like this:
- Plastic bucket or tote: $5 to $20 for a 5-gallon bucket or small tote; $30 to $150 for a larger rigid bin or trough.
- Washing soda: about $6 for a 55-ounce box. At 1 tablespoon per gallon, one box lasts through many batches.
- Mild-steel anode: scrap plate, rebar, flat bar, or plain carbon steel, often free to $20.
- Low-voltage DC power source: $50 to $70 for many small 12-volt maintainers or chargers, and $125 to $275 for larger manual chargers or charger/engine-starter units.
- Insulated copper wire and alligator leads: $8 to $25.
- Gloves, eye protection, nylon brush, scouring pad, drying towels, oil, wax, primer, paint, or bluing: $15 to $60.
Older manual battery chargers often work better than modern smart chargers because many smart chargers shut off when they do not sense a normal battery. A 12-volt setup drawing a few amps is enough for most small tanks. Faster is not always better. High current can heat the bath, stress leads, make more gas, and remove detail more aggressively once you start scrubbing.

Cost Comparison: DIY Electrolysis vs Professional Rust Removal
Electrolysis is economical for small removable parts because the supplies are cheap and reusable. It becomes less practical when the item is large, painted with unknown coatings, contaminated with oil, too valuable to risk, or structurally important. Professional blasting or laser cleaning may make sense for larger metalwork, but those methods are usually priced for shops, vehicles, equipment, railings, gates, and commercial work rather than a few hand tools.

For most homeowners, the decision is straightforward: use electrolysis when the part is small, removable, ferrous, noncritical, and worth the time. Hire a pro or replace the part when the metal is part of a structure, safety system, vehicle braking or steering system, fall protection assembly, stair, deck, balcony, or railing.
Safety First: Hydrogen, Electricity, and Waste
Electrolysis generates hydrogen at the cathode and oxygen at the anode. Hydrogen has a lower explosive limit of about 4% by volume in air. That is the practical reason this job belongs outdoors or in very strong ventilation, away from pilot lights, heaters, flames, extension-cord sparks, switches, grinders, welders, cigarettes, and anything else that can ignite gas.

A closed garage is a poor location, especially in winter when doors are shut and gas can collect near the ceiling. If you work in a garage, open the overhead door, create cross-ventilation, keep the tank away from appliances and ignition sources, and do not leave the setup running unattended overnight. On our sites, if a process makes flammable gas, we treat ventilation and ignition control as part of the job, not as a footnote.
Keep the charger or power supply dry and above splash level. Use intact insulated leads. Do not put your hands in the bath while the power is on. Turn power off before adjusting the part, anode, or wiring. Do not let the workpiece touch the anode, because that can create a direct short. If leads get hot, insulation softens, the bath heats noticeably, or the charger behaves erratically, shut it down and correct the setup before continuing.
Do not use stainless or galvanized anodes
Use plain mild steel for the sacrificial anode. Do not use stainless steel. As stainless erodes, chromium can create hazardous chromate contamination in the electrolyte. Do not use galvanized steel either. Zinc contamination changes the waste and can create additional safety and disposal concerns. Plain mild steel scrap, rebar, or plate is the practical choice.
Plan for disposal before you start
If the bath was used only with clean steel, mild-steel anodes, and washing soda, the leftover liquid is usually a basic, rusty, alkaline solution. Sludge should be handled carefully, kept away from children and pets, and disposed of according to local rules. If the tank has paint, oil, solvents, lead paint, stainless-anode residue, galvanized residue, or unknown contamination, treat the waste as potentially hazardous household waste and use your local household hazardous waste program. Do not pour mystery sludge into a storm drain, yard, or septic system.
Step-by-Step: How to Remove Rust with Electrolysis
1. Inspect the part before cleaning
Look for cracks, distortion, missing metal, deep pits, worn threads, and thin edges. Photograph construction hardware before cleaning if you need to document condition. If the part is structural or safety-critical and looks reduced or deeply pitted, stop and replace it or have it inspected. Electrolysis is not a strength test.
2. Remove grease, oil, and loose dirt
Scrape off mud and heavy deposits. Degrease oily parts before they go in the tank. Heavy oil slows current flow and contaminates the bath. Loose flakes can be brushed off first with a hand brush or putty knife. You do not need to grind the part clean; just remove the grime that blocks contact with the electrolyte.
3. Set up the tank
Fill a plastic container with enough water to submerge the rusted steel portion of the part. Mix in about 1 tablespoon of washing soda per gallon of water. Stir until dissolved. For a 5-gallon bucket, that means roughly 5 tablespoons.
Place one or more mild-steel anodes around the inside of the tank. Multiple anodes improve line-of-sight coverage, especially on complex shapes. Wire the anodes together above the waterline so they share the positive connection, and make sure none can fall into the workpiece. Keep all connections secure and out of the solution when possible.
4. Connect polarity correctly
The rusty part gets the negative lead. The sacrificial steel gets the positive lead. Mark the leads with tape or tags: “part negative” and “anode positive.” This is not a small detail. If you reverse the polarity, the part you are trying to save can become the sacrificial anode and lose metal.

Attach the negative clamp to clean exposed metal on the workpiece. If the part is fully rusted, scratch or file a small contact spot. Suspend the part with wire or a nonconductive support so it is fully submerged but not touching the anode.
5. Start low and monitor
Turn on the power supply. Small bubbles should form, and the water will gradually turn cloudy or rusty. For small hand tools, a few amps is typically plenty. A light cleaning may take 2 to 6 hours. Heavier rust can take 8 to 24 hours. Very heavy pieces may need multiple cycles, brushing between cycles.

Check the setup during the first 15 minutes, then periodically. Watch for hot leads, excessive bubbling, a warming tank, charger shutdown, loose clamps, or the part drifting toward the anode. 6. Scrub, rinse, and dry immediately
When the rust has loosened, turn off the power before touching anything. Remove the part and scrub it with a nylon brush, Scotch-Brite-style pad, brass brush, or fine steel wool depending on the finish you want. Stable black oxide may remain, which is not necessarily a problem. For antiques, do not aggressively polish away patina unless that is the goal.
Rinse the part thoroughly. Dry it immediately with towels, compressed air, a heat gun on a safe setting, or a warm oven for appropriate metal parts. Flash rust can appear quickly on clean bare steel, sometimes within minutes in humid air.
7. Protect the cleaned metal
Bare steel needs protection right away. Choose the finish based on use. Shop tools can get light oil, paste wax, or a rust inhibitor. Hinges and brackets may need primer and paint. Exterior hardware may need a corrosion-resistant coating rated for the exposure. Cast iron cookware needs seasoning. Firearm parts, specialty tools, and valuable antiques require finish-specific judgment, and in some cases a conservator or specialist is the better call.
When to DIY and When to Hire a Pro
DIY electrolysis makes sense when the item is removable, small enough for a safe tank, made from iron or carbon steel, and not carrying a structural or life-safety load. A rusty hand plane, gate latch, bench vise, or pile of old hinges is a reasonable weekend project. You can control the bath, preserve edges, and spend less than a professional minimum charge.
Hire a professional or replace the part when the rust is on structural members, railings, stairs, deck connectors, balcony hardware, columns, beams, load-bearing brackets, anchor bolts, lifting hardware, vehicle suspension, steering, braking components, or anything where failure could injure someone. On construction projects, corrosion at connectors often tells us to look for a water-management problem too: trapped moisture, failed flashing, soil contact, incompatible metals, or missing coating.

Permits usually are not needed for cleaning a loose hand tool or removable decorative hardware. Permits and inspections can become relevant when rust repair affects structural framing, decks, stairs, guardrails, exterior landings, beams, columns, or load-bearing connections. Local rules vary by city and state, but the principle is consistent: cosmetic cleaning is different from repairing or replacing structural components. If the work changes a building element that protects people or carries load, check with the local building department before proceeding.

The most common mistake is reversing the leads. Positive goes to the sacrificial anode. Negative goes to the part you want to save. Put tape labels on the wires so the setup is still obvious after lunch, after a phone call, or after moving the tank.
The second mistake is using the wrong anode. Stainless steel and galvanized steel do not belong in the tank. Use plain mild steel. Another frequent problem is letting the part touch the anode. That creates a short circuit and can damage the charger, leads, or part.
Ventilation mistakes are more serious. A small tank can still generate flammable hydrogen. Do not run electrolysis in a closed basement, closed garage, utility room, or near a water heater, furnace, shop heater, pilot light, outlet spark, or grinder.
Salt is another bad shortcut. Use washing soda, not table salt. Salt introduces chlorides, which can create corrosion and avoidable safety problems. Baking soda can conduct some current, but washing soda is the standard choice because it is more alkaline and works better at the typical DIY ratio.

The final mistake is leaving the cleaned part bare. Electrolysis removes rust products and exposes reactive metal. If you rinse a part and set it on the bench overnight, do not be surprised when orange film appears by morning. Dry it and protect it the same day.
Practical Job-Site Judgment for Homeowners
Electrolysis is a useful maintenance tool, not magic. It is excellent for saving old tools, cleaning vintage hardware, restoring steel shop parts, and getting corrosion off removable iron pieces without grinding them thin. It is low-cost, quiet, and surprisingly effective when the setup is controlled.
The professional judgment is knowing where to stop. If rust is cosmetic, clean it and protect the metal. If rust has reduced thickness, distorted the part, opened cracks, damaged threads, or attacked a connection that keeps a deck, stair, railing, gate, or structure safe, do not spend a weekend making a bad part look better. Replace it with the right material, coating, fasteners, and installation method.
