If a solar panel is cracked, loose, burned, or connected to exposed wiring, treat the array as an electrical and fall hazard. Keep people away, do not touch or climb on the equipment, and arrange a qualified photovoltaic (PV) inspection. If the system’s designed disconnects can be reached without approaching wet or damaged electrical equipment, isolate the system and leave it off until testing, repair, and recommissioning are complete.
What to do immediately
- Secure the area. Keep household members, visitors, and workers away from loose modules, fallen equipment, and exposed conductors. Block access below anything that could fall.
- Do not inspect from the roof. Never walk on panels, handle broken glass, move loose modules, or enter a wet area around damaged electrical equipment.
- Use the normal shutdown procedure only if it is safe. Solar modules can produce electricity in daylight. Operate the system’s designed disconnects from a safe location; do not improvise by pulling cables or opening equipment.
- Call a qualified PV professional. Contact the installer, a solar service company, or a licensed electrician experienced with photovoltaic systems. Licensing rules differ by location; for example, Queensland’s Electrical Safety Office directs owners of cracked panels, loose fittings, or exposed cables to a licensed electrician or solar installer.
- Document what happened. From the ground, record the date, storm or fire conditions, inverter alerts, and photographs of visible damage. Save module and inverter model/serial information.
Do not restart an array after visible storm, fire, or mechanical damage until a professional has completed visual and electrical checks.
How solar panels become damaged
Hail and severe weather
Hail can shatter glass, crack cells beneath intact glass, damage frames, loosen mounting, and injure cabling. The U.S. Department of Energy (DOE) notes that cell cracking can occur at hail sizes and speeds below those that visibly break the glass. Wind-driven debris and storm movement can damage racking and connections even when modules look normal.

Accumulated snow can warp or break a module. Loading-related cell cracks may grow over time, reduce output, or create fire-safety concerns. Ice movement can also stress frames and attachments.

Fire and extreme heat
A fire can destroy modules and wiring. A nearby wildfire may expose an otherwise standing array to enough heat to create micro-fissures. Thermal imaging can locate abnormal hot spots, while electroluminescence imaging can reveal cell fissures that are invisible in daylight photographs.
Handling, installation, and mechanical stress
Rough handling, clamping errors, impact, torsion, and age-related stress can crack cells or backsheets. Frames, rails, roof attachments, junction boxes, connectors, and cable management can fail independently of the glass. A photograph rarely proves the cause.
Signs that a panel or array may be damaged
- Broken, starred, or visibly crazed glass
- Cracked, blistered, detached, or failed backsheet
- Warped or separated frames
- Loose modules, rails, clamps, or roof attachments
- Displaced, hanging, pinched, or exposed cables and connectors
- Water entry, staining, or corrosion
- Inverter fault messages, repeated tripping, or unexplained shutdowns
- Unexpectedly lower production compared with the system’s normal weather-adjusted output
No visible defect does not rule out cracked cells, insulation damage, or a dangerous connection. Hidden damage is common after hail, fire exposure, and heavy loading.

Inspection and testing: what to request
Ask the provider to identify every affected module and balance-of-system component, not just the panel with the most obvious damage. Appropriate work may include:

- A safe visual inspection of modules, mounting, roof attachments, junction boxes, connectors, and conductors
- Electrical tests of strings, insulation, polarity, continuity, grounding, and operating performance as appropriate to the system
- Infrared (thermal) imaging for hot spots and abnormal heating
- Ultraviolet or electroluminescence imaging to locate defects hidden from the eye
- Review of inverter and monitoring data before and after the event
Testing should be performed by personnel with suitable PV training and equipment. A handheld thermal camera can be an optional screening aid, but it cannot establish electrical safety or replace professional testing.
Repair or replace the module?
Broken glass or a failed backsheet
The DOE’s PV System Owner’s Guide states that modules with broken glass top sheets or cracked or failed backsheets should be replaced immediately. Damaged layers can admit rain or snow, leading to insulation failure, corrosion, shocks, or fire. Some backsheet repair products are temporary measures that delay, rather than eliminate, eventual replacement.
Cracked cells with intact glass
A module with cracked cells may continue producing power at first, but cracks can worsen and create hot spots. The DOE guide describes infrared scanning and, when needed, electroluminescence imaging to locate affected modules. It recommends replacing a module found to be underperforming by at least 10 percent because of cracked cells. That is a guide-specific maintenance recommendation—not permission for an owner to self-test, climb onto a roof, or postpone a safety inspection.
Choosing a compatible replacement
Do not order a generic panel based only on advertised wattage. The installer or electrician should verify voltage, current, connector type, dimensions, mounting and clamp locations, roof loading, inverter or optimizer compatibility, and the electrical design of the existing string. The replacement may need to match other modules closely to avoid creating performance or code problems.

How to compare repair proposals
Request a written scope that names each component, test, and commissioning step. Compare proposals on these points:

Warranty, insurance, and ownership questions
Review three sets of documents: the installer or workmanship agreement, each module and equipment warranty, and the property or system owner’s insurance policy. A module warranty may supply a replacement panel without paying for labor, freight, roof access, removal, disposal, or reinstallation.
For hail or other storm losses, check whether the policy covers the event, has claim caps, applies a deductible, or excludes particular equipment. Owners of leased or third-party-owned systems should notify the system owner or financier as well as the insurer. Coverage depends on the actual contract and policy; obtain written confirmation before assuming a claim will be accepted.

There is no dependable universal price. Regional labor rates, system size and type, roof height and access, permits, the number of failed modules, damaged wiring or racking, testing, and recommissioning all change the total. Ask for separate line items for parts, labor, roof or lift access, diagnostics, shipping, disposal, permits, and final commissioning. A low module-only price may not include the work required to make the array safe.

Reducing future weather risk
Basic IEC hail certification commonly involves 11 strikes from 25 mm ice balls at 51 mph, with less than 5 percent power loss and no visual damage. That test does not guarantee resistance to larger or faster hail. DOE hail guidance reports a study-specific estimate in which tilting tracker panels to 60 degrees increased survival likelihood from 82 percent for a flat panel to 99 percent; those figures come from the Roedel (2020) tracker study and are not a universal prediction for residential roofs.
During planned reroofing or system upgrades, ask the contractor to review attachment condition, cable routing, drainage, module clearances, and local wind, snow, and hail exposure. Keep inspection reports and production records so a future loss can be compared with a known baseline.
When the system can return to service
Leave the system isolated until the qualified provider has repaired or replaced damaged parts, completed the required visual and electrical tests, confirmed safe connections and grounding, and recommissioned the array. Obtain the written repair scope, test results, replaced-component list, and monitoring confirmation for your records and any warranty or insurance claim.

Can I use a solar panel with broken glass?
No. Broken glass allows moisture into the module and can lead to electrical faults. Keep the system isolated and have the module replaced after a qualified inspection.
How do I know if hail damaged my solar panels when the glass looks fine?
You cannot reliably determine that from appearance alone. Hail can crack cells beneath intact glass; professional electrical testing, thermal imaging, and sometimes electroluminescence imaging are needed.
Should I replace one damaged panel or the whole array?
The decision depends on which components failed, compatibility with the existing string, system age, and the inspection results. Have the provider document why each module or component is being repaired or replaced.
