Casting Concrete With a 3D-Printed Mould: Design, Materials and Methods

Yes—you can cast concrete directly in a 3D-printed mould, especially for small decorative pieces, tiles, planters and prototypes. Success depends less on the printer than on whether the mould can release the casting, contain the wet mix and resist pressure. For a simple shape and a few pours, a supported rigid PETG mould is a practical starting point; for undercuts, fine detail or repeated casting, print a master and make a silicone mould instead.

Choose the moulding method for the shape and quantity

First distinguish the mould from the master. A negative mould contains the cavity that receives concrete. A positive master is the shape used to make a separate mould, commonly silicone. Stay-in-place formwork remains attached to the concrete, while printed formwork for large architectural elements is an engineering-scale application with different structural and construction demands.

Direct casting is a poor choice for trapped undercuts, large thin walls, high-pressure pours, coarse aggregate in narrow cavities, or parts requiring structural certification. 3D-printed concrete formwork research identifies demoulding direction, access, reinforcement placement, aggregate size, mix rheology and connections as key constraints (study of 3D-printed concrete formwork; see also the formwork approaches overview).

Design for demoulding before you print

Set the pull direction and draft

Decide how the concrete will leave the mould before modelling the cavity. Add draft—sloped cavity walls that let the part slide out—where the design allows. A shallow vertical cavity may release, but deeper walls, rough texture and friction make zero-draft designs riskier. A release agent reduces adhesion; it cannot free a shape mechanically locked by an undercut.

If any feature points against the intended pull direction, add draft, turn it into a removable insert, move the parting line, split the mould into more sections, or use a flexible or silicone mould.

Plan parting lines, keys and fasteners

Design split lines in CAD rather than cutting the print after the fact. Run a split through the widest section where possible, ideally along a less-visible face, and make sure each section can move away without catching the casting. Add registration keys to align sections and leave room for bolts, clamps or straps. Complex assemblies need reversible connections and a deliberate release sequence, not just a tightly fitted shell (formwork design research).

Make the shell resist pressure

Fresh concrete pushes outward, and pressure grows with the height of the wet mix. A thin shell that is watertight can still bulge. Use thick walls, ribs or gussets, a rigid base and external bracing; through-bolts with washers, straps, clamps or a support box can hold the assembly together. For taller moulds, calculate or test deflection instead of assuming a design that worked for a shallow part will work at greater depth.

Orient the print so the main load does not pull directly across weak layer interfaces. Arrange seams and fasteners so concrete pressure closes a joint rather than prying it open. Sparse infill alone is not a substitute for adequate walls and bracing.

Seal surfaces and provide vents

FDM layer lines can imprint on the casting, trap the part during release and leak slurry. Sand the cavity or apply a compatible coating if a smoother surface, sealed print or added protection is needed; allow the coating to cure fully before concrete contact. Check the base, parting faces, bolt holes, inserts and print seams for pinholes. Add vents at high points where air could be trapped, and provide a fill opening that allows a controlled pour.

Choose mould material with its limits in mind

Material Useful for Important limits
PETG A practical rigid mould for small parts and straightforward reuse Tougher and less brittle than ordinary PLA in many applications, but still rigid, potentially leaky at seams and not guaranteed to withstand alkaline exposure indefinitely. Performance depends on the filament, coating and design.
PLA Prototypes, sacrificial moulds and low-risk or coated applications Can crack at fasteners, distort with heat and suffer environmental stress cracking in alkaline cementitious exposure, especially under stress. A published study found silicone coating improved resistance in its tested setup (PLA formwork study).
TPU Small flexible moulds or liners that can be peeled away More challenging to print and less dimensionally stable; unsupported walls can sag or balloon under wet concrete. Use a rigid cradle or outer box.
Silicone mould Complex release, fine detail and repeat casting from a printed master Requires a separate master-making step and support during casting; concrete is abrasive and can wear mould detail.

These are practical starting points, not guarantees of chemical compatibility or service life. Filament formulation, print quality, wall design, mix, coating, clamping and demoulding force all affect reuse. Other engineering plastics are not automatic upgrades: print difficulty, warping, cost and coating compatibility may outweigh their advantages.

For TPU, follow the filament and printer maker’s specific instructions. Bambu Lab’s US listing for TPU 85A/90A gives drying and printing guidance and recommends a 0.6 or 0.8 mm nozzle for TPU 85A; its stated drying conditions and printer compatibility are specific to that product and equipment (manufacturer guidance). Do not assume those settings apply to another TPU.

Match the concrete mix to the cavity

Use a fine-grained casting mix, mortar or grout when the mould has small openings, narrow passages or fine detail. Check that the largest aggregate can pass through the narrowest part of the cavity and that the mix suits the part’s dimensions. Ordinary coarse structural concrete may not fill a desktop-scale mould reliably. Formwork research likewise treats aggregate size and rheology—the way fresh concrete flows—as design constraints (formwork research).

  • Follow the mix maker’s water instructions. Extra water can make pouring easier but may increase shrinkage, weaken the cured part or encourage bleeding and separation.
  • Consider heat and shrinkage. Fast-setting mixes can generate heat, while drying shrinkage can help release a casting or crack thin sections. Thin plastic shells and direct sun add risk.
  • Use light, controlled vibration to help air escape and the mix fill details. Aggressive vibration can force slurry through seams, move reinforcement or deform unsupported TPU.
  • For larger or thin parts, reinforcement requires deliberate planning. Fibres, mesh, wire or inserts must suit the mix and have adequate placement and cover; add access openings to the mould if needed. A hobby casting method does not establish structural adequacy.

Cast in a controlled sequence

  1. Inspect the geometry. In CAD, mark the pull direction and check for reverse-facing features. Add draft, removable inserts or additional splits wherever the casting could lock in.
  2. Model the assembly. Include wall thickness, a sturdy base, ribs, registration keys, fastener positions, fill openings, vents and any reinforcement access.
  3. Print and test the mould. For a rigid mould, use multiple wall loops, robust top and bottom layers and ribs around broad faces; do not rely on sparse infill to resist pressure. Print in sections if the mould exceeds the build volume. For TPU, dry the filament as its manufacturer specifies, use an appropriate printer profile and build a rigid support cradle.
  4. Finish and seal. Inspect for pinholes, layer gaps, rough areas and holes connecting to the cavity. Sand or coat as needed and let coatings cure completely. For difficult shapes, a printed master can be finished and used to make a silicone mould; Formlabs’ mould-making guide outlines the master-to-silicone approach and the need to consider release between contacting materials.
  5. Apply a compatible release agent. Confirm compatibility with the mould, coating, concrete and intended finish. Apply a thin, even coat rather than flooding details. Excess can pool, stain or interfere with surface treatments. Release guidance is available in the Ease Release technical bulletin.
  6. Assemble and brace. Align registration features, secure fasteners and check that the base is flat. Seal joints externally where useful, but make the joint mechanically secure first. Place broad or tall moulds in a rigid support box.
  7. Mix and fill. Follow the concrete product’s instructions and pour slowly. For larger cavities, add the mix in stages, tapping gently or using low-intensity vibration between additions.
  8. Cure according to the mix instructions. Cover the assembly to limit rapid moisture loss and follow the product’s curing guidance. Demoulding time varies with product, temperature, humidity, geometry and water content; there is no universal safe time based on surface hardness alone.
  9. Demould progressively. Remove fasteners gradually and open the least-confined mould section first. Separate joints evenly and use plastic wedges rather than metal tools against fragile edges. Peel TPU or silicone back progressively instead of pulling from one corner. If a rigid section remains locked, stop rather than applying more force.
  10. Finish the casting. Remove flash, wash residue and sand, grind, fill pinholes or seal the concrete as appropriate. Air entrapment, mix flow, aggregate and curing affect the surface even when the mould is smooth.

Troubleshoot by symptom

Symptom Likely cause Response
Casting will not release Undercut, insufficient draft, concrete behind a feature, layer-line locking or unsuitable release agent Remove inserts, open the designed split and use plastic wedges. Do not force a mechanically locked part. Redesign with draft, a better split, a smoother cavity or silicone.
Slurry leaks from a seam Poor fit, warped base, layer gaps or unevenly tightened fasteners Contain or stop the pour if possible, then patch externally. For the next pour, improve the joint, add a gasket or support box, and seal before filling.
Walls bulge Thin walls, weak ribs, excessive pour height, unsupported TPU or over-vibration Add a rigid jacket, straps or clamps; pour in stages; shorten the mould; or redesign with thicker walls and ribs.
PLA cracks Stress near fasteners or bending, pressure, heat or alkaline exposure Do not trust cracked formwork for another pour. Reduce stress concentrations, add support, use another material or a fully cured protective coating. The documented coating result is specific to the tested setup (study details).
Rough surface or visible print lines FDM texture, leaks, trapped air, coarse aggregate or poor filling Sand or coat the cavity, use a suitable finer mix, improve venting and pour slowly. Use light vibration; choose silicone for higher-detail work.
TPU cavity changes shape Insufficient support, thin walls, high pour or clamping distortion Add a rigid mother-mould, reduce cavity height or use a firmer supported liner. Avoid tightening clamps in a way that deforms the cavity.
Voids remain in the casting Air trapped in high points, stiff mix, narrow passages or poor fill access Add vents at trapped points, adjust the pour location, use a compatible fine mix and tap gently. Redesign passages that cannot fill or vent reliably.
Plastic mould distorts from heat Hot or fast-setting mix, thin shell, sun or warm curing conditions Shade the mould, add external support and use a more suitable material or curing setup compatible with the concrete product.

When another moulding method is a better fit

Use a printed master and silicone for complexity

For undercuts, organic shapes, fine detail or repeat casting, print a positive master, smooth and seal it, build a mould box, pour silicone around it, let the silicone cure, then remove the master. Support the flexible silicone during concrete casting. This adds a stage and cost but makes demoulding easier. Silicone lifespan is not universal: abrasive concrete can erode fine detail over repeated use, as noted in Smooth-On’s OOMOO technical bulletin.

Use conventional or hybrid formwork at larger scales

For large, simple forms, plywood, foam or melamine may be faster, stiffer and less expensive than a fully printed mould. A hybrid approach can reserve printing for a curved or detailed section and use plywood, acrylic, PVC or metal for flat structural faces. CNC-machined foam, MDF, plastic or tooling board can also make a larger, smoother master. For a one-off large component, compare the labour and support system with outsourcing formwork or using a precast shop.

Keep decorative and prototype castings separate from structural work. A mould-making workflow cannot certify a component for load-bearing use; that requires an appropriate mix, reinforcement, curing, geometry, connections and compliance with applicable codes.

Work safely with cement and coatings

  • Wear gloves and eye protection when handling wet cementitious mixes; wet cement can injure skin and eyes. Avoid prolonged skin contact.
  • Control dust when handling dry mix, sanding moulds or finishing concrete. Use suitable respiratory protection and ventilation for the material and task.
  • Follow the coating, silicone and release-agent manufacturers’ ventilation, handling and curing instructions. Keep uncured products away from concrete contact until fully cured.
  • Secure clamps and support boxes before pouring, and keep hands clear of joints that may shift under load.
